Has anyone looked into running 4th gen / FJ front suspension to solve the ball joint issue? Its an idea ive been playing with and have a friend who will be designing his own long travel for his FJ so hopefully he will send me some dimensions.

1996-2002 have the same ball joint. The dust cover is a separate part from the ball joint. I think you are referring to the lower ball joint bolts. Old style bolts with flange not compatible with dust boots 90080-10066 torque to 59 ft/lb. New style bolts with washer for use with dust boots 90119-10933 torque to 37 ft/lb.

I have a 2000, i'm sure it would fit fine with the new bolts thrown in. Living in Ohio my main worry would be the soft bolts under it.
