Marlin makes seals for the front axle on the FZJ80 and they are known to be trash. Maybe their other seals are different, but this is what I have heard so far.

Definitely pull that sensor out. Are you getting an ABS light time to time? Happens when the sensor is covered in oil. Did you do the rear axle seals yourself?

I used these on the last rebuild, going strong so far:

Trail-Safe Seal, Rear Axle Toyota (Pair)

I also had nics in my axle shaft from when the PO cut off the retaining rings so I added sealant to the axle as well as to the inside of the seal to axle housing mating surface to make sure nothing leaks past.

When you say you made sure it is riding on the retainer did you measure them? Also, you made sure that everything was pressed together when you measured? I've seen guys have the bearing not fully seated and have a little slop, which skewed their measurement and caused the retainer to be pressed too far down once the axle was installed and torqued (hell, I've done it once or twice myself when I was in a rush).

One other thing I've seen is gouges on the axle from cutting off the old races. I know some guys like to put sealant as they press the parts on the axle, but in this case it still slipped under the retainer and bearing, customer had the previous shop buy him a new axle and bearing job (was only a month old.)

wow. thanks for all the help guys.

yes i did my own seals twice now
never cut anything off the axles
definitely measured retainer position relative to the seal both using calipers and doing a grease test.
no abs warning lights ever
I'll definitely check out those other seals. THANKS for the recommendations.

as soon as im done getting to the root of the engine oil leak (guessing cam or crank seals), I'll be moving to the rear axle.

What's the order of failures so far? Did you replace the bearings every time? And if you can recall the condition of the bearings? I'm trying to determine if something is bent. A bent axle shaft is very realistic.

Had a similar problem, used new retainers and put FIPG on the axle shaft before I pressed everything on. Then put a light coating of FIPG in the axle tube before I put the seal in. No problems since.
