Made some progress with the bonzo glass reinforced filler today. Waiting for some 80 grit pads to show up tomorrow to shape this down before I hit it with body filler. This stuff is super strong, but did add a little bit of weight.

Hats off to the body work guys .. you make this stuff looks easy, it is far from it lol. This is after round 4 of sanding and filling. Finally onto the body filler , hoping to only need a couple more spots to fill after the next sanding session and then I should hopefully be done.
Then I’ll need to Mark and drill the holes for the mount bolts and hope like hell I can get them in from the inside lol.
The fitment on fender is no longer 100 %perfect because the upper tube looks like it moved just a little either while I was doing the first round of fiberglass (since I elected not to mold it right on the car) or possibly after I cut it open and fused it back. Nonetheless it’s not terrible and I’ll planning on installing some sort of gasket on the bottom between the fender and backside of the snorkel so it should be ok. The challenge will be to figure out the last part of the piping run that will attach to the removable snorkel, not quite sure yet if my metal flex conduit is going to be the best route or if I’ll have to custom make another foam insert and make a short fiberglass extension tube that will run out to the rubber couple under the fender.
Either way I am hoping that another 3-4 days I should already have a finished carbon exterior piece and see what this thing will look like. Can’t wait. Lots of work but hopefully the end result will be worth it.

Well… wish me luck. The black -dyed resin coat is on and currently waiting for it to get to a tack stage so that I can drape the honey comb carbon over it. This is the most time intensive and nerve racking part because the tack time is like 2 hours and if you screw up laying down the cloth you’re pretty SOL and have to start over or call it quits on carbon appearance and paint it black lol.
After this it even more time intensive with 14 hour cure times in between next coats with lots of sanding in between. I am hoping I can lay this on nicely , at least on the visible surface and have this finishing out by the weekend so I can figure out the final piping connection.

Since I can’t do anything but sit and watch it dry I’ll just resort to flooding my build page with frequent updates as I go out to look at it lol.
Coming out pretty damn good. Going to take a lot of sanding still for sure but not terrible on the visible face. My plan is to paint the back, top and a small strip around the base in black before I clear it to create some separation and hide imperfections in the carbon.
A vintage TRD tri color sticker should set it off nice too afterwards.

And then there was more sanding… this time on the second layer of the resin. Gave it a good sanding to flatten all the raised areas and poured a 3rd layer on. Hopefully this is the last one before I can do a final wet sand, paint the edges and back black, clear it, wet sand it and re clear it again. Looking promising to have this portion complete by the weekend..

That moment when you’re almost done, but you do a test fit and realize it came out about 8 inches taller than you wanted… yay. Lol
So now I get to cut a section out of it and fuse it back together to make it a bit shorter so it doesn’t look so goofy.

After my highly discouraging test fit I decided that with all the hard work already in this project it didn’t make sense to give up. So before work early this morning I took on a little fiber glass surgery.
I cut out 5-6” of tube between the pre filter mount and my mounting bolts and got busy fusing it back together. After it cures, some bondo glass should make quick work of the transition. It’s not perfect but close enough to make work. I also took this opportunity to reinforce the mounting screws with additional fiberglass from the inside since I had clear access to it after cutting it open.
The new test fit is significantly closer to what I first envisioned, although still maybe a couple of inches higher but I wasn’t about to cut out the mounting screws and redo that portion for another inch.

A little lunch time magic. Now onto some bondo glass to fill in the rest and get it smooth again.
Oh yea, FedEx also made a delivery of my RCI diff skid I ordered a little bit ago. 10 minutes later and that’s also on and ready to bash on some rocks lol

The initial fading came out a lot darker than expected so I stripped the center section down and redid the fading a bit better and less dark. Getting very close to complete now. Should be able to test fit with the clear dried by end of day. Getting excited.

After a few weeks of work I finally get a glimpse.. still got a bit to do, particularly on the mount to the a pillar , but overall it’s almost done.
