I just completed a 2000 mile round trip between CA and CO on 80 mph highways and was limited to 75 or less, depending on the wind speed, because of the same vibration issue with the curved fairing. I have a feeling that it's the gap between the bottom of the fairing and the roof that's creating an airflow/harmonics issue. The vibration actually went away when i opened my sunroof--either fully opened or tilted up the back--so changing the airflow would fix the problem.
It was really frustrating that I had to slow down far enough for semi trucks to pass me in order to not have the rack vibrate itself off of the roof. In the first 100 miles I hit 85 mph on a down hill and it sounded like it was vibrating metal on metal against the roof, but fortunately there was no damage so that wasn't the case.
I'll PM you on FB. I definitely need to find a solution!

Yes! I just finished a 2000 mile trip where I couldn't go the speed limit on 75-80 mph freeways because of this issue. I didn't have the front feet on, so I'm sure that exacerbated the vibration, but it's an aerodynamics issue, not a structural issue. I think that closing the gap between the fairing and the roof may solve the problem. When I opened my sunroof and disrupted the airflow the vibrtation would all but disappear.
I saw that
@ YellowSnow
added a Prinsu style fairing to close the gap, which solved his wind noise problem, but he didn't mention the vibration issue.

Could you send a link to the Prinsu style seal that you ordered? I have a horrible vibration issue that starts between 75-80 mph with my curved fairing and I'd like to see if closing the gap will fix it. Did you have a vibration issue at high speeds, too, or just noise?

What's weird about these is that we've run these for more than a year with many, many different vehicles in our fleet and not had that issue. One of our employees just did a 4,500 mile trip last week with his out to Moab and back, and we did a similar trip last year to CO too.
We are experimenting with a few different edge trims with seals right now, should have some available to send out this week if anyone wants to try one.

Word of advice: put the "weatherstripping" on before you install the wind fairing. It's a massive PITA to do afterwards.

Little follow up, did a fresh install of a full rack this morning on Salsa for some testing.
I think some of the issues may be not enough pressure with the front feet. We lift the front corner of the side rail when installing the front foot, you can get a little bit of flex up doing so (helps to have someone else help with that step!) That way when you let go the foot is pushing down against the rubber gutter cover with some good pressure. Without doing this, when you grabbed the front crossbar I could get some side to side flex in the rack. After adjusting them with pressure that side to side flex went away and turned into all vehicle rocking motion, no rack flex.
Also tried a second highway run with some of the bulbed edge trim we're playing with. It did make a difference in wind noise. We're expecting a big roll of it in probably sometime next week, once it arrives and we confirm it fits well if anyone with a full wants some send us an email/IM/ with your address and we'll send it your way.

Has anyone added a folding table to the rear bumper? I have no clue how much space is needed but it would be nice to bolt one on.

Added 4 wide LFD crossbars and fairing to my rig. Will be getting my hi lift mounts from LFD this week. Adding a double rifle case, hi lift jack, traction boards and a Rotopax. Nice clean design that you don’t have to remove rails and end caps or worry about leaks with the OEM rail and cap setup. This setup would work great with a cargo box and extras or a RTT.
