Mine would pop out every time I went through the air dryer at the car wash...the worst part was walking back into the bay to grab them while the next guy was pulling in. I finally broke down and glued them in with 3m weatherstrip adhesive. No more issues.

That looks like a threaded stud, have you tried soaking it with PB Blaster for a day and then spinning it out with a pair of vise grips? The plenum is a cast piece and the studs are usually threaded in after the post casting clean up. BTW, you may want to stuff a couple of rags in that plenum...

The drain/fill plug crush washers are designed to deform and seal within a specified torque range, too little pressure and they leak, too much and they can fracture and leak. Too tight and you also risk deforming the threads on your drain plug & diff. Can you get away without a torque wrench...
