Going through this right now and decided to do it myself, it definitely is a substantial job but not impossible to DIY. Timmy has a great series on it that has been very helpful for me. Regardless of whether you choose to do it yourself or not I would advocate for new heads if you plan to keep...

Has anyone tried the ebay heads on a 5vz or am I better off with some remans from Cylinder Heads International/Heads Only out of TX...
im_cpr Sorry, I should have provided some kind of resolution on this...but to answer your question I ended up using contact cleaner on the connections for the ADD motor and t-case position sensors and connectors to clean everything off as well as replacing the fluid in the t-case. It has been...
I ended up selling my Apex for this exact reason, didn't want to deal with the clearance issues as well as the added weight of a 12k winch. I remember seeing a thread somewhere regarding this exact issue (vaguely remember them chopping the free spool lever at an angle for clearance) but can't...
I have a very similar story with my '02 however the code only comes up about once a year for the last 3 years after my rebuild with it also happening after pulling a steep hill or similar high load condition to my memory. One similarity is we both had updated shift kits/valve bodies added. I...
Everyone here is right 285's are a definite maybe … albeit a very likely one. You certainly won't have to worry about tubbing your firewall or anything crazy. That being said if you're opposed to a little hammering a 1" BL would definitely solve it on the cheap.
Two important questions:

I ended up having the same issue but I've learned to live with it after having the dealer bleed the brakes and them still not getting much quicker on the actuation. I also have a 2002 with the newer electronic brake booster w/ black hole vacuum tech for what it's worth.
I still think...
Road Bull, thanks for the FSM/thread link!
Going to borrow a multimeter from a friend and do some testing on the harness/actuator because come to think of it the last time I tried engaging the AWD on the fly was prior to the trans rebuild (done by a reputable local shop however it is an old...
Hi Tyler, appreciate the quick response.
Both CV's are definitely in and all of the connections on the t-case and ADD motor/tube are connected. The t-case actuator engages immediately as does the ADD motor when stopped (the distinctive clicks are almost instantaneous).
Going to have a friend...
Not sure how I forgot these crucial bits but:
T-case gear oil was done when the trans was rebuilt ~20k miles ago
Noise seems to be coming from the front (ADD malfunction maybe?) but I know drive line stuff is hard to pin down...
Going to have a friend try to engage it while I'm walking...
Alright boys I've got a weird one.
My 2002 SE has been an amazing truck for as long as I've owned it and I've never had any issues with the 4WD until now...
When engaging the AWD (shifter push button w/out center diff locked) the truck makes a terrible grinding noise that I can literally feel...
I purchased the CV needle bearing replacement bushing from ECGS a few months ago and completely forgot I had it when I ordered my new complete diffs from them this week. New front diff will already have it installed so I don't have a need for this one anymore.
Comes with the replacement...
