Welp, 13 years later and this is still an awesome post. Just finished the mesh grill on 06 4Runner today! Not quite as beautiful as yours - I blame my jigsaw laziness - but, heck of a mod for a grand total of about $45!! Thank you!!

Nice overhaul!! The paint turned out great. I'm jealous of your paint booth.. mine looks more like a driveway and some rattleyboys! The grill turned out great, too. I'm planning on chopping mine up this weekend and replacing it with some wire mesh. There was a great how-to thread somewhere...
