Usually the Boots go tear from dry rot, lifts, or hazards...after that the balls go bad but that takes awhile. The only way I have seen them fail catastrophically is from off-roading.

Great point...the first time I did this and didn't change the differential seal I bet it took me 3 hours for the one side. Then I realized the seal was leaking...the second go around I would say with replacing the seal it took me about 45 minutes.

I measured 1.850" to 1.852" and the finish looks pristine. I am thinking that the diameter of the reman axle is not the issue. I did change the seal. It was a bit of a bugger to get the old seal out but a few minute with a seal remover and pry bar and it let go. The old seal wasn't torn...
