Otherwise, I'll keep the front running board caps and hand modify them, as I have an idea for that too.

This is an edited version of the email I sent to Clauss Studios. The owner's name is Greg.

The 96-02 4Runner came with 3 different moldings around the wheel wells, depending on the trim level (Base, SR5, or Limited)

1. No trim at all. (Base models, maybe a few SR5s)

2. Thin. Click here for a photo. Many, but not all, SR5 models had this. It was likely an option on Base models.

3. The full monty. These came in two styles. Black, click here for a photo. Or body color, click here. All Limited models have these. Many SR5 models do as well.

Let's call these type 1, type 2, and type 3.

The front mudguards to fit Type 1 or Type 2 are readily available. ... These mudguards don't have to blend in to the fender molding.

The issue comes when you remove the running boards on a Type 3. You need a mudguard to blend into the wheel well molding. At one time these were available from Toyota. They no longer are, and are the Holy Grail for Gen3 owners. ...There's always some guy looking, and claiming to have found them at a Toyota dealer, and then he's crushed when somebody tells him he's found the front mudguards to fit a Type 1 or 2.

By my crude estimation, over half of those 750,000 Gen3s sold in the US (and about 10% that many sold in Canada) have Type 3 moldings.

And here is Greg's reply:

Sadly I don't have them: all the Gen3s I've owned have used what I call the type 1 or type 2 mudguards. Greg sent another reply:

Cool thanks for the tips! I thought of doing a urethane cast of these but didn't want to invest the time/effort/money haha. Also, the geometry isn't open-shut so I think I would need some sort of external slide or a one-use mold...not exactly sure how that would work for urethane casting, I come from the plastic injection molding world. What do you think? And do you have any interest in making a mold?

Also, have you ever tried brushing on an epoxy to finish parts?

Think "cavity core" mold. It would be a LOT of smooth-on to make a production mold but judging by the 3D printed part, it looks like it could be made with a 2 part mold.

I haven't used urethane to smooth over a printed part, but I don't see why it wouldn't work as long as the resin doesn't attack the ABS.

Logistically, making the mold wouldn't work out very well. The place where I'd do the work costs $40/day for access ( commercial maker space) plus the amount of materials to cast the molds, then produce a 1st article part would be in the hundreds of $$ to get to that point. It's a feasible project, just not with the facilities that I have access to.

The SR5 Sport has the thinner, flexible, rough-finished flares and the rear of the front wheel flare sweeps into the running board acting as the "cap". When removing the running boards on this model, taking the flare cap with it, you are left with an unsightly, gapped flare that doesn't reach the bottom body line. If you leave the flare/running board cap on, it looks silly. If I understand your classification system correctly, this would be your #2

#3, the Limited flare, is larger and smooth-finished, made of hard plastic on all model years and includes body cladding and is painted in a complementary color; often silver. The 2001 and 2002 SR5 Sport have this same style flare, sans the body cladding of the Limited, but is usually body color matched. This flare actually stops short of the running board on all model years, so removal of the running boards on Limited and and 2001-2002 SR5s does NOT leave the same gap as the #2 flare does.

The newer SR5 flares, identical to the limited style, is a "finished flare" and had no "cap" to finish the end like the flatter style flares using either the mud flap or the running boards...

See the attached... That's the newer SR5 and you can see the running boards is not integrated into the flare in any way...
