anyone (@Jason B, [MENTION=101553]t-man[/MENTION]) done any writeups on an install of any headers on a 05-09 v8 4runner to see how tight it really is and to offer any tips on install? if i get some pics, i may just be #5!!

Here is install for the 05+. Very similiar.
I may be #5 as well. I confirmed today that I have some bad cats, and the muffler shop quoted me $1,150 to replace all 4, but it would still be with the original manifolds. Since I can MIG weld, and my father has a decent welder, I'm considering just replacing the manifolds themselves, buying new cats and welding everything up myself. With the group buy rate, my parts cost would come out to be $985.06, saving me a little money and having a superior end product and it's WAY better than the $2k cost of factory exhaust manifolds.

Yea, that's the issue. The original manifolds on the 4.7 are sorry to say it, junk. That's the root of the problem.
I can also get you cats, flowmaster, magnaflow, just let me know which ones. I've had good luck on other vehicles with magnaflow.
EDIT, we now have 5 people and anyone can order these now. Anyone else that wants to get in on this, now is the time. I'm not 100% sure how long Thorley is going to let me do this deal. I think another week or so maybe. After this deal is done, these headers will be around $749!

(just a reminder to anyone else with a 05-09 V8. The factory headers WILL FAIL eventually. Toyota's manifold design was very poor and the factory headers will end up cracking. They seems to last maybe 10 years before this happens. Also keep in mind that Toyota charges, $1,500 for factory headers! These are over half that, and have a lifetime warranty, add 30hp, 30 ft lbs of torque and better gas mileage!)

Pretty cheap all things considered as it was at a friend's shop, but he had a heck of a time as it's so tight. He also worked on it here and there when he had time so he had it for a couple weeks (so paid less / took longer). He ended up using a combination of bolts & studs putting them in. He did say if he was to do it again, he'd charge around 1,200, but it should be easier as he's figured it out now.
The directions that come with them seem pretty comprehensive.
They did go in and out several times to ensure they were right before welding.
I've seen most people using magnaflow in my searches. In reality any aftermarket universal high flow cat will work. Your biggest obstacle is that most of the time you will get a code and have to either buy the URD O2 simulator for $150 or there are other options cheaper that aren't plug and play. I know it's $150, but I think the ease of install and peace of mind is worth it for the added flow of the headers and new cats. You can order cats from about anywhere and I'm pretty sure Jason can get them as well.
Never installed them on a 4Runner, but I have used Magnaflow cats on many other cars and always had great luck.
For the CEL, has anyone ever just deleted the code from the ECM? I am from the Subaru tuning world and have installed dozens of catless downpipe and tuned them. In the Subaru ECM you can delete the CEL code and it will never pop up. It will also still pass OBD2 emissions (at least in Oregon). Sometimes easier than messing with spacers and simulators.

Yep. I've had great lucky with magnaflow on many many vehicles. I'm checking it out and should have answer next week on which ones.
I believe ours keep checking and it would keep popping up. It's easy to stop it though. People have used the spark plug defouler trick, putting resisters in line with the O2 and the URD simulator. The first two tricks are like $10.
I have 4 cats: 2 from the manifolds and 2 in the nest section.
