Killer Squirrel's 2000 Highlander 4x4 SC

Well I guess I'll post this up as my official build thread for future. I was hellbent on finding an IJM truck (been hardcore looking for over 4 months) but when I came across a 2000 Millennium Silver Highlander edition 4x4 with rear locker and dealer installed 1st gen TRD Supercharger I knew it was a sign. They were asking 5k, which as most of you know is a steal. I figured there would be some issues and there are, but nothing I can't easily handle. It has an oil leak that looks like could be tranny, I just cleaned everything underneath and will see if I can pinpoint exactly where it is. Is is also throwing a code for lean condition, which from what I have read can be fairly common with the SC if there is no additional fuel or tuning done. I'll first try cleaning the MAF and TB too see if that helps. Other than a cracked windshield, a damage hood scoop insert and a few body scratches it's in good shape. Very little to no rust anywhere, frame is superb. Texas car with one owner, I picked it up for $4700. Silver was my 2nd color choice, but I'm sure it will grow on me as it really is a pretty truck. Once I tackle the oil leak and change out all the fluids, LBJ's are next on the list. It has service records that came with it and the radiator was replaced just last year, so I'm good there. I look forward to digging in and making her my own!

is that a colour matched millennium silver front grille??
Yes it is, the previous owner had body work done on the front including front bumper cover and the grille (I have the collision repair paperwork in the service records) so I'm guessing they did it then.

Phase 1: The DeFunking Begins

So I decided to jump right in and start cleaning the girl up. After removing the seats I could see why the truck smelled so ripe - it looked like the previous owner had a combination dog grooming service/fast food deliver service running out of the truck. Dog hair everywhere, something that looked like dog barf under one of the seats...

My wife is such an awesome wife! Not only does she let me have my toys (bikes and cars) but she totally appreciates them and the work it takes to keep them nice. AND she will always jump right in and help with my projects. In this case she alone shampooed all the seats and carpets.

I hate rust. It is cancer! So I will vanquish it any chance I get. Luckily, this truck did not have much at all. A few brackets and some spots in the trunk area were about it.

Sand blasted the brackets and sanded/ground the spots in back:

Rustoleum Professional silver color is a very close match to Millennium Silver (close enough for this kind of stuff).

Somehow the rear hatch lock was either pried out or broken somehow, and the plastic screw holes in the back of the license plate panel were totally gone (no way to super glue or repair). Well I have keyless entry so I really don't need the lock anyway - I'm just going to plug it for now and maybe I can think of a use for the hole later. In case you were wondering, one of those little plastic pieces that pop into the bolt holes on the sides of desk chairs fits perfectly in there! I'm going to silicone one in place after painting the whole thing. It has some pretty bad stress and heat cracks, so I wet sanded it a few times and sprayed it with Krylon Fusion for plastic (awesome stuff for anything plastic, it bonds wonderfully and creates a nice chip resistant shell).

Not perfect, but good enough.

I guess the truck is free....to you!

I did the same exact thing when I first bought mine in 2010. I strip it down to bare metal floor and wash/shampoo the carpets and put everything back on with the proper care.

One thing to remind you about 3rd gens.. Front lower ball joints and the radiator pinkmilkshake.
Looking forward to see your build..

Every day has been spent on the truck for the most part. Lots of cleaning and looking everything over. Camelback parts order has been put in for a few tune up items but mostly to get a new rear main seal and tranny boot (mine was torn). When I drop the tranny to do the seal I'll take the cover off the tranny and drain all the fluid from the torque converter and clean the screen. Hopefully between the RMS and new FIPG on the tranny I will eliminate all my leaks. Tranny cooler and inline filter going in when I drop it as well. The agreement with my wife was I have to wait a bit before spending $ on the truck, but she was super nice and let me get a bunch of stuff for my bday (was yesterday, which I spent wrenching on the truck all day, yay!).

Also I was super happy to see this when cleaning things up:

I need to post some pics up of it all back together after the total defunking and cleanup. I also removed the stick-on 'wood-grain' from the trim and used some black satin krylon fusion on some of the trim after some wet sanding (some of the trim pieces were pretty scratched up). Pics to come for that. For now, here is what the past several days have been about.

Drained old nasty coolant (I have no idea what that stuff was, I guess part green and something else? ) I flushed it 4 times, it finally came out pretty clear.

New OEM radiator ready to go in.

No photo but also installed B&M trans cooler (inline with radiator cooler) and an inline filter. Also a new 170 deg thermostat went in since I read it works better for SC'd trucks as well as new upper and lower radiator hoses.

Here she is about to go under surgery for the next phase, tranny removal to replace the rear main seal.

Transfer case out. My wife likes to capture these moments after listening to all my cussing and yelling (if you don't cuss and yell when doing this kind of job you are a better person than I!)

Tranny is out! Those top bolts were a nightmare, I was wailing on them with a pretty powerful impact gun and they would NOT budge, the last person to mess with the tranny was a damn gorilla. Finally got em loose with a breaker bar and a cobbled together 2 foot long extension.

Here I am taking the bolts from the valve body so I could shim the 1-2 and 2-3 accumulators for faster shifts and better tranny life. I cheaped out and didn't order a new valve body gasket thinking 'oh I'll be extra careful with it!'. Wrong, that thing is super thin and brittle as f#&% so if you do this just get a gasket and save yourself a headache. This was Sun, so naturally I couldn't even order a new one till today (Mon) and then it probably won't be in till tomorrow or the next day, so my tranny gets to sit in the garage for a while. Notice the template I made to keep track of which bolts go where, there are 2 different size bolts that go in various spots.

Luckily I had other things I could do while the tranny was out. I replaced the rear main seal, cleaned up the old oily dirt and grease from the rear of the engine so I can spot any leaks quickly (hopefully no leaks though!). I also replaced the gasket for the oil cooler and the union bolt, I recommend doing this if you ever pull the tranny since it is right there easy to get to. My gaskets were rock hard and I had to use a metal pick to get the old one out it was so baked in there. Also replaced the o-rings for the tranny and oil dipsticks. I'm cleaning up the drive shafts and will grease the zerk fittings with some nice royal purple grease.

That's it for now, tonight I plan to take off the SC and look for the damn vacuum leak I can't seem to locate. I'll probably replace all the rubber hoses I can and I have a new manifold gasket to replace the old when I put the SC back on.

I have the parts for the diff breather extension mod and will be doing that either tonight or tomorrow.

That template is a great idea. One of the first things my dad taught me to do when we were rebuilding my AMC 360 on my Wagoneer when I was 16.
Makes reassembly so much easier, especially if you're doing the project over several days/weeks.

So did the rear diff breather mod today and well... here's what I found. First off I had a hard time finding the darn thing, it was hiding behind a hose/line and also the breather part was broken off. Here's what has been on it for who knows how long.

Needless to say, I will be changing the diff fluid next. I hope there isn't too much crap in there with the oil, I guess I'll find out when I drain it.

Another batch of work done, I finally feel like I can take her out anywhere I want without worrying. All fluids have been changed with synthetic. Got a set of 265/75/16 Cooper Discoverer AT/3 C rated tires installed. Added a small pair of led rear facing lights to the rear bumper for working with the trailer. And finally replaced the lower ball joints, inner and outer tie rods and changed out the steering rack bushings with the poly set from wheelersoffroad.com (great bunch of peeps there, they were awesome to work with). I plan on taking it in to Firestone and getting the lifetime alignment so I can do whatever I need in the future. It pretty much pays for itself after 2 visits anyway, so I think it will be worth it. I also finally figured out the vacuum leak I kept hearing, it was theo-ring/gasket on top/back of the supercharger. I used some black rtv and let it cure for a day and since then I have not seen the lean code pop. The truck also feels amazing, I finally have the power I thought I should with the supercharger, it gets up and MOVES now!
