I've noticed there has been some exhaust noise coming from my cat lately. I cut off the flange bolts this weekend and pulled the cat section. Where the mounts for the rubber pieces were welded to the cat pipe, it has rusted through and had a few gaps. I ground the mount welds off, cut a patch out of 1/8 inch steel, tack welded it down, then laid a bead around the edge with my hobart welder and pressure tested it to ensure the leak was gone. Then I rewelded the brackets back on and installed it with new bolts and 2 new donut gaskets. Noise is gone and the truck runs much quieter. I'd like to take the exhaust manifold and downpipe off next and check them but that doesn't seem like it would be as fun a job.
When I looked through the cat, it was clear and I could see the honeycomb on both sides all the way through. 160k miles and it was original. Still looked good!
Next up also is replace the muffler which shouldn't be too tough with some clamps and the welder. What's a good aftermarket one to use in the $40-$80 range? 2-1/4 diameter, right?
