4LO Light Flashing, Loss of Speed After Heavy Pull – Transfer Case Actuator Stuck?

Hey everyone,

Looking for some advice. I have a 2004 4Runner, SR5 4WD. I’ve had both bank 1 and bank 2 catalytic converter efficiency codes for a while, but the truck has been driving fine. Mechanic said it's fine. Today I pulled someone out of a ditch and immediately after something felt very wrong.

Worth noting before moving on: I first put the truck into 4HI, then tried to switch to 4LO. The 4LO light was flashing, but I didn’t realize that meant it hadn’t actually engaged. I then put the transmission into Low and pulled the vehicle out (4LO still flashing... Whoops). When I was done, I shifted the transmission into Neutral, switched back to 4HI, and then into 2WD.

Now it will not go over about 25 mph. It feels like it is stuck in low gear, even though the dash shows I am in 2WD. In neutral, I can rev the engine normally with no weird noises, but under load it is high RPM at low speed.

I got home and I tried shifting into 4HI and I can hear the actuator working and it engages fine. When I try to go into 4LO the light just flashes and it never engages. This makes me think the transfer case actuator might be stuck halfway or the shift fork is not returning to high range. The 4LO light flashing is consistent every time I try. The transfer case actuator was replaced at 205K miles.

Has anyone had this happen after a heavy pull or high load situation? Could this be a transfer case actuator problem, or could something else in the driveline cause these symptoms? Any tricks to free it without tearing into the actuator right away?

At 205K, I had the transfer Case/Actuator seal repaired. My truck just turned 230K today.

I find the actuator to be extremely finicky and weird and I've had multiple problems with mine over time. Turning car off and on, re-trying, over and over has helped for me. You might also try getting underneath and tapping the tcase lightly with a hammer, if something is stuck that might help free it up.

Rubber mallet would be better, so as to not risk cracking the housing.
My 5th gen actuator needs attention as well. SMH damn things are a PIA. I swapped my 4th gen to a manual to avoid that. Good luck.

If the mallet doesn't work maybe try loosening the actuator mounting bolts just a little and try it. My 4Lo doesn't engage on my '03 AWD and I'm not going to try anymore for fear of this exact situation.
