So I purchased an ICON stage 6 kit back in February but had to wait a few months for a lot of the parts to be delivered since most were backordered. Around mid April I had the Billet Upper Control Arms, Coilovers and Rear Springs installed at a pretty well known off road shop (Not an ICON shop but they had done some kits before). For about the first 3-4 weeks everything was perfect. It drove great and there was no noise whatsoever.

At about the month mark I started to hear some minor squeaks or so when pulling into my parking garage. Then things progressively got worse. Around the middle of June my 4Runner started to sound like a rickety old truck. It pretty much makes this horrible creaking at low speeds (<20 MPH). Even when parked I can tug on the roof rack and hear the creaking from the front end.

I looked over the ICON instructions which say absolutely do not lube the uniball and heim joints on the UCAs. So I decided to take it back to the shop that installed it to make sure nothing had loosened up. They looked it over and said everything was tightened to spec and that the noise was definitely coming from the UCAs. They told me they had talked to ICON in the past about similar noises and ICON said do not lube and it should resolve itself in time. My only other option was to disregard them and spray them down.

Not really satisfied with both those options I began to read some posts in other forums about issues with the uniballs going bad. Seeing as how they are sealed with a cap and teflon lined you wouldn't think they'd be an issue right? Well today I decided to remove the covers and take a look inside. The pictures below show what I found.

I cleaned them both up the best that I could with some tissues and compressed air. There's still a lot of gunk left and what looks to be rust in both.

The most interesting thing I found while cleaning them besides all the gunk was a 3/4" metal shaving in the Right UCA.



I'm starting to think these are definitely the cause of the noises. What I don't understand is how after only 2 1/2 months and less than 3000 miles these things look that bad? Mainly just highway driving and the occasional dirt road. The real off road test isn't until August. I checked the o-rings on both the caps and they looked fine and are definitely bolted down all the way.

I plan to call ICON on Monday about the issue but wanted some advice. Is this typical build up and wear or are the uniballs shot? I've read of people just replacing the uniballs only to have them go bad again. Do I demand both UCAs be replaced in case they are out of spec or something? Anything else I should mention or look into?

Sorry for the long awaited update but life has a way of keeping you busy. Anyways, after receiving the new bearings for the UCAs I had them installed by Slee Off Road (they also did the original installation) way back in July. There was no change whatsoever in the noise level or squeaking/creaking.

At that point I said screw it and figured I would just live with the noise until I had a garage to work in again which would be around Nov/Dec. Since July I've put on only about 3000 miles and don't drive it unless I absolutely have to. Noise is just as bad if not worse than before. So now it's December and finally having a garage again I decided to pull the UCAs completely, inspect, reinstall and re-torque to specs. The drivers side UCA looked pretty good visually but I did notice the uniball binding at a certain point which required a smack from a rubber mallet to free it again but otherwise moved freely.

The passengers side UCA was interesting. The uniball moved freely and I noticed no binding. However there was some corrosion again:



I also figured out where the metal shavings were coming from:

The missing chunks of metal are at the exact same position above and below the uniball bearing. I'm almost positive this damage was before the bearings were replaced but I'm not sure why Slee did not notice it.

So after all this I cleaned them up a little more and reinstalled them both and retorqued to Toyota specs. Did I still hear the noise you ask? Yep!

I decided to stick my head way down in the wheel well next to the coilovers and have someone rock it back and forth. Sure enough the squeaking noise is coming from there. I pull my tires again and find what appears to be a leak or was a leak on both coilovers:

I say "was a leak" because I remember back to when I first had my suspension installed that one day I noticed some grease or oil sprayed all up under my wheel wells. At the time I figured I ran over something and didn't think anything of it and just washed it off. Now I'm thinking my coilover seals failed and sprayed fluid all over the place and was the start of all my problems.

Am I just this unlucky or do other people have the same problems with Icon? After being installed only 7000 miles ago I have all this happen? At this point I'm so frustrated that I'm debating scrapping the whole setup and putting the stock suspension back on. Then again why should I eat a $5000 setup? I plan on calling Icon again on Monday but it will be very hard to remain calm.

The squeaks are normal when you have real off road suspension. Uniballs squeak, I have had uniball UCA on all of my yotas and they all squeaked. Just turn up the radio and enjoy your new suspension
 
For many reasons, the photos you have shown does not support "all is well" and just turn up your radio. Not an expert, but common sense would dictate that something is not right. Your initial impressions are correct. Either bad design or faulty build. Yes, uniball's can and do squeak, but the rust build up in just three months etc. does not seem right. In either case, I would put OEM on notice and invoke any warranties available.

They look years old not a couple of months, dare I say they look used, how does the rest of the arm look? Would seem as though they are holding water, are the seals okay on the cap? If it were me and I had just spent $5k+ on an Icon kit I would definitely be demanding new arms and the cost of R&R.

These were new from Icon? Did you buy from Metal-tech? If so their customer service is top notch and you should have no problems getting this sorted. Good luck! Keep us posted.

Holy crap. That build-up is terrible. I might expect something like that on the bottom of the uni-ball instead of the top since the bottom isn't sealed, but with the seal on top, seeing that much build-up is insane.

As far as lube goes, using a lubricant spray like Super Lube is okay. I spoke with ICON about this and they said a spray lubricant to get rid of squeaks isn't a problem.

That being said, that metal shaving worries me.

My bad guys. When i replied to his thread I was on tapatalk which didn't show the whole post including the pictures. I would defiantly call icon, they should take care of you
 
Is it possible the shop installed them incorrectly? The taper adapter that goes up into the uniball needs to be properly seated before the upper spacer gets bolted on top with that 12 pt bolt. (I'm just throwing out ideas here.)

I really hope my uniballs don't look that bad in 5k miles. :(

Maybe harper7 or RiDe can post pics of what their uniballs look like with the covers removed. I know harper has had his installed for 30k+ miles.
 
Have the ICON UCA's on my '10 Tundra. I have been beating my balls for 15K miles :) plenty of off-road. they dont rattle or squeak and certainly are not rusty.
First impression- I would think the cap was not installed correctly and some moisture sat in there for a bit.
Did it sit for awhile? I could see it rusting and freezing up, then tearing free once it moved again.
Who did the install? reputable? read- not just well known. and have you spoken with them about the excessive rust and shown them the shaving?

Definitely a possibility. Maybe the shop didn't progressively torque each of the 4 bolts on the caps in the proper order (i.e. they torqued them in a clockwise pattern vs. a criss-cross pattern). If one were a little off and there was some heavy rain/wet roads in the OP's area, moisture might've found its way and reared its ugly, rusty head. But who knows. Again, I'm just throwing out ideas here.
 
Thanks all for the feedback. I didn't know if I was just being too picky or what. I mean I knew they were going to squeak some but not this bad (or loud).

Yeah I placed my order with Metal-tech way back when they had the President's day sale. The UCAs were the first thing I received directly from Metal-tech but some of the other parts were drop shipped from Icon. I don't have the original box any more so I can't say if it was resealed or anything. I do remember a few dings on the UCAs and figured it happened during manufacture or shipment but none of the part bags were opened.

The rest of the arms seem to look normal to me and the o-rings and caps looked fine when I had them off. Also, the cap bolts are threaded in as far as they will go and the cap is secure. The only way I can think of water getting is if something isn't machined properly like the caps or the uniballs and uniball sockets which prevent the teflon ring underneath from sealing completely. Then again I haven't been driving through any rivers or anything, just the carwash and the rain.

As for the removal and reinstallation costs I'm pretty sure I'm going to have to eat them as Icon has a statement in their warranty about not being liable for them. Metal-tech was pretty helpful during my original purchase but I'll see what the Icon folks have to say first since they are the original warrantor. I'll let everyone know when I hear more.
 
Removed mine recently after having them on for over a year. I didn't have any rust or metal shaving. Check to see if the O ring in the uniball cap got pinched or has a slice in it. This could probably cause moisture to enter.

I had camburg c/o and UCAs on my tundra, and even after harsh beatings in the desert, I had no squeaks. IMHO, my experience and your photos tells me something is wrong. If you trust the shop that installed your suspension, go there soon, or find another shop that has extensive experience with a variety of offroad setups.
 
I mainly just drive my 4Runner on the weekends so throughout the work week it just sits in an underground parking garage. Slee Off-Road in Golden, CO did the install and they've got a pretty solid rep with Toyotas and have been pretty helpful. They're mainly an OME shop but they said they had done a few Icon installs before.

When I took it back in to them they thought the squeaking and creaking was coming from the area where the UCA connects to the frame. I don't think they took the covers off or if they did it was never mentioned to me. I just found the gunk and corrosion this afternoon after reading a post about a similar issue on another forum.

While I believe the dust cover not being put on properly is plausible, I'm positive they were both on all the way. The Icon directions only state "Install Dust cover with o-ring and 4 Allen bolts and snug down". I don't know how anyone can screw that up. I can maybe see it happening on one UCA but to happen on both?

Interested in keeping an eye on this as a Stage 6 is on my list. although I also got a chuckle about Jaker asking about Harper7's balls HAAHHAAAahhahahaha :girl:

So I got off the phone with Icon and they said the uni-balls definitely shouldn't be rusting out like that and thought moisture got in somehow. They are sending me out a bearing rebuild kit and some new o-rings. They said I probably have the older style bearings and the new ones have been redesigned and are now made out of stainless steel. As for what the metal shard was from they didn't know. I guess we will find out next week when I have them replaced. Hopefully then I won't have to hear that racket any more. I'll let you all know how it goes.
