Grinding from TCase.....97 Limited

Hey there Guys- looked in the search for an answer, but nothing really came too close.

97 4R Limited w/Rear fact locker.

When I go from 2H to 4WD there is a noise and grind coming from the t-case. They had is up on the rack and ran it and switched it from 2 to 4wd and they could hear it also on the test drive. They replaced two bearings in the t-case itself and the oil pump inside. (both of those items replaced by a well trusted Mechanic who only deals in toy/honda vehicles). He said that the chain and gears? (if I remember correctly) were the only other thing in there that could cause an issue...... and to do that would be big $$. I have 284k on this great 4R and want to keep it. You guys are the gurus.... is there something that he could be missing, or another option on fixing, or just wait til it fails replace w/aftermarket w/warranty? It is now spring and wont use the 4wd as much (unless I get the itch for some offroading)- Ha going to Moab in a few weeks.

any input would be great.

Sounds like you chipped some teeth in the spider gears up front, or the R&P. When did you start hearing it? Any hard strain on your t-case? Pulling someone out? Whiskey throttle up and over a rock? etc?
