Unfortunately, no one has quite figured out how to align the gears to be timed correctly on this forum (myself included); which is why Toyota and a lot of us don't recommend opening up the actuator...

You may need to get a new one unfortunately. :( Sorry to be the bearer of bad news.

http://www.itpstrategic.com/samples/UOT/QT312H 4WD COMPILATION FINAL.pdf (see 12 page) Can find this instruction, but i dont understand what doues it mean - (TL1, TL2, TL3), becouse these are not pictured on switcher route.
Supposing that TL1- first contact hulf moon line, but second? There are 4-contact lines, and only 3 regims. How many questions....

That's actually a pretty good set of instructions; I've archived that in case of future need.

I can't help you much from over the internet, but what I would do is zoom in on that diagram and study it thoroughly. Get an ohmmeter so you can detect when the various switches close.

Then I would start with the top gear. Push the shift rail all the way to the H2 position and then rotate the gear with the "protuberance" until the proper switches are closed. For example, with the shift rail all the way into the "H2" position, the protuberance gear should be set such that TL1 is closed, TL2 is open, and TL3 is closed.

You may have to jack up the vehicle and rotate the drive shafts to figure which shift rail position corresponds to H2, but a little bit of trial and error should tell you. Unfortunately, I can't tell you for sure which position is H2 but my guess is H2 is when the rail is pulled into the actuator housing as far as possible.

Once you get the H2-H4L-H4F gear set, move on to the center diff lock detect switch and set it appropriately.

It will take several tries, moving things a tooth at a time, but with enough patience you should get there.

Good luck!
