Starter Issue - Grind/ pop after engine fire - w/sound clip

Hi all!

I recently rebuilt the 22re. Original block had 330k miles with no lower end rebuild, pretty impressive! So it's all back together, smog passed, runs like a top. Although over the past couple days I've been noticing a progressively worse starter noise/issue.

I've noticed this symptom after truck has been sitting for a few hours.

First time I noticed this was yesterday afternoon. Then this morning after sitting all night. Then today after work after 9 hour day. Then tonight after a couple hours of sitting.

Between work and getting home I ran about 4 errands, which required 4 stops, and 4 truck starts. All 4 start ups were perfectly smooth.

NOW FOR THE DESCRIPTION OF THE NOISE:

AFTER the engine turns over AND when I release the key from cranking position, I have heard a "pop" noise (this was yesterday afternoon). I heard a grind (not a clicking) this morning on first startup. After work today it actually grinded twice and didn't actually turn over. The second attempt it fired but still made grind noise.

It almost sounded like the starter was loose and the teeth were off alignment.

I hope this is enough description to get some opinions.

Thank you in advance for your time and thoughts.

PS-Battery is new, terminals at battery are new/tight. I have not done 1 thing aside from at the battery terminals.

KidV - I'll check that today. I rarely make that mistake (thankfully), so I don't recall what that sound is.

Hard to tell over a video, but that sounds a lot like your starter is staying engaged a moment after the truck fires. Suspects could be the ignition switch, starter relay, starter solenoid...
 
In the short term, until I figure out the problem and fix it, how bad is this for the flywheel or anything mechanical? To ask in another way, do I need to stop driving it until I figure it out?
 
Can you gently tweak the key back towards Off once the thing starts, but not enough to turn it off, and make it not happen? If so, you might have years of goo build up in the ignition switch that could be cleaned out with a key lube product.
 
Ahlam, Are you suggesting I try to turn enough to crank the motor, but just after it turns over turn the key back a hair to stop ignition firing? The grinding noise only happens for 1-3 seconds, so it'd be tough to prevent that in such short time.

Or, are you saying if I can feel play in the ignition cylinder, generally, then I should lube the ignition key hole?
 
I get that same noise on my 94 also with the 22re. If I can time the release of my key from the starting position just as the engine cranks/starts then the noise does not occur. It sounds like the starter just doesn't disengage from the flywheel in time?
 
Here is a sound clip from inside the cabin. Leaving work today, after the truck sat for the entire day.

Made the grinding noise upon firing and lasted a second or two.

Took me 10 minutes to get home. When I got home I started it 3 times, not one of those times did it grind.

Here's another audio clip from this morning at 6am. The phone is on the ground under the driver side seat during this clip. You can hear the crank for a second or two as engine turns over.

If this is the starter not disengaging in time, should I just remove the starter and thoroughly clean it, it's wiring terminals and lube? Then re-install and ensure all is tight and straight? I'm planning on this at the least this weekend.
