I'm in the process of building new door panels. My DLX came with the 3/4 door panels and I wanted full ones.
I went to a junkyard and found some beat door panels from an 88. Completely different. These are a two piece construction, the top is metal, the bottom normal fiber board.
I took it all apart and was able to use the fiberboard from the 88 as a template. I made a paper template and used this to cut a new panel from fiber board. I did a little hammer-dolly work on the dented metal top shell, sanded off the rust and painted it.
Now for the PITA part that I'm in the middle of. I went with marine grade vinyl. I've been testing a couple of glues and techniques to create a 3-D texture to the panel. Most of the DIY door panels I've seen are just a simple flat panel. I want to create some of the creases and designs that are in my OEM panels. This has taken a few weekends to work out and I'm finally at a stage to actually start putting them together, hopefully this weekend.
