Yeah, some more investigating to do, but pretty obviously front suspension or steering. Gentle low speed turns. Like in a parking lot. Left or right. Not at full lock. Just a single mild but audible "pop" heard. Not every turn, but frequently. Never felt through the truck or the steering wheel. Just heard. Here we go again... :eyebrows:

Have you ever had a front end alignment? If so I would bet the lower control arm bolt is not tight (enough). They could make that sound.

Just out of curiosity, are there any shiny spots on the shield that might indicate it had rubbed or bumped against anything? Years back I had a Honda Accord that had a buzz when it went through a rpm band and drove me crazy trying to find it. It turned out to be a cat shield also. There was only a very small spot on the edge of the shield that showed a bit of contact where it contacted the converter at certain revs.

I'll have to take another look. Nothing glaringly obvious. There's no way for any part of the shield to contact anything. But if that mesh band is compressed and not making firm contact with the cat body, the while thing is being held at one end and could vibrate like a bell.
