"Unable to reproduce" (typical Toyota that I've found) and they're more than willing to replace at the tune of $400+.
After 17,000 miles I've pretty much tuned it out. I priced the part to replace myself but it was still steep.

Ouch. Not the response I was hoping for.
I wonder how easy it would be to create a repair ourselves. If I understand the issue correctly, I would think some middle layer of material, possibly a felt sheet, between the 2 rubbing parts would fix the issue.

I've tried lubing the assembly, I have some zip ties in place to ensure everything stays in place but nothing seems to cure the issue when it gets hot out.
Then you have a better relationship with your dealer than I do. I do enough of my own work that I don't really get to know any shop so when I need them I'm always SOL. :toilet:

Not really, I save money in the long run and have more reliable vehicles.

My 2015 Trail (non-premium) has had this going on for a few months now. I bought it in May, and I've only put a little over 20k miles on it. This is the only quirk I've found about the truck.
Has anyone found a solution to the crackling?

I had the dealership look at it when I went in for my 25k service interval, and of course, they couldn't replicate the problem. Tomorrow, my 4Runner goes in for her 30k service, and although probably futile, I am going to show them the TSB for the 2010-2011 4Runner seat crackling menace.
My 4Runner is going to be only a year old in May, and this should not even be happening in a 40k truck
:roll::mad2:. It's the only thing I cannot stand about my 4Runner; everything else, I adore to no end.
I will keep yinz posted as to how things go. I am not feeling very confident about anything getting done, but we shall see.

Update! 
I had my 30k maintenance today, and two service folks observed the crackling/clanking/whatever the heck you want to call it, noise.
At first, it wouldn't do it, but then it did. They pulled an SR5 4Runner with the cloth seats out, and noticed that my seat felt and sort of looked different than the new one. So, at least I was able to replicate the issue, to a degree. The service guy said he was going to make a few phone calls, one of which would be to the field engineer; and he is going to call me back.
I will keep yinz posted.

I just spoke with the service advisor; turns out he ordered the parts, and he will be giving me a call when they come in! Yay!!!

Update...sort of.
Since the last time I posted, the dealership received the part, claimed they attempted to contact me, but couldn't get ahold of me. I never received any phone calls, or anything in the mail. So, they re-ordered the part, and I made sure they had my contact information correct...
So, for my 40k mile service, I went and asked if they heard any word on the part (nearly 2 months later). The part is on back order. Still. And this may or may not be covered under my warranty (despite the fact they said it would be), but they were going to try and get it replaced under "good will" whatever that means.
So now I continue to wait. My lumbar support in any position still crunches like mad. Every time I put pressure on the lumbar support, it moves a little, and makes the seat back feel like a hard, yet flimsy piece of plastic subtly digging into my back.
I will keep this thread updated as this progresses.

I had this issue in my 2015 model Trail. I currently have close to 34k miles on it and it has been making the noise since I bought it. I couldn't tell you exactly what the noise was though. It was either a popping or rubbing sound. I didn't ever have an issue with the lumbar support not working, it was just the noise. It also seemed to be worse in hotter weather for some reason.
I called the service department at my local dealership and got an appointment to have it checked out. I wasn't there but maybe 15 minutes or so before the employee in the service department I had talked to when I arrived came out and said they were ordering the parts to get it fixed. He said they would give me a call when the parts came in. Two days later I got a call and the parts were there so I got an appointment for the following Tuesday.
When I went back on Tuesday I left it at the dealership. It took them most of the morning to replace the parts and I picked it up that evening. He said they replaced the frame assembly. There were two parts listed on the maintenance sheet. It's been about 10 days so far and there has been no noise whatsoever from the lumbar support.
