Not sure I'm winning just yet, still feel like I'm catching up! But I've made a lot of progress, and hoping once the starter is addressed I'll be smooth sailing for a bit.

My mechanic tested and retested the entire system and all checked out OK after the tank replacement. It has never thrown another code other than the 0440 so still guessing a bit as to what it may be. Like I said, hopefully it pans out and the computer relearns the new tank. We shall see I guess.

If pressure testing from filler tube and it holds okay, it's possible that the gas cap is the faulty part that is causing 0440?

How did you paint/protect the new metal?
How crusty is the frame on the inside....as they rust from the inside out.

Gas cap is brand new from Toyota, so should be good.

Have been having some strong gas smells when I fill up, and this AM it was actually NOT raining and realized that there was gas on the ground from my vehicle. I am assuming this could be the culprit for the light continuing.

Back to the mechanic next week.....

I don't, I've had it up on the lift but never thought of snapping photos.

Mechanic treated it with a rust-correcting chassis paint, same stuff I used on the gas tank I picked up. Good coverage and thick when cured.

No idea of the condition of the inside of the frame. The corrosion that was there was pinholes, so it wasn't too far gone at the time. Patch isn't that big of an area, so they were able to find good metal within 5-6" of the perforation. Whole patch is like 8-10" long.

We will see.

So when I had the gas tank replaced, I had provided a ton of parts to do the job, including a nice, rust-free filler neck from a 98 from Cali.

When I picked it up, they went through the list with me, but hadn't mentioned the neck. I asked about it, and they said "you didn't provide that so we didn't put it in."


It was in the backseat. Tech never looked back there. "They said everything would be in the trunk..." :wtf:


So that filler neck is now installed in the truck, and unbelievably the P0440 light has gone away. No more gas smell when filling up (and the obvious gas on the ground...) Glad to have this part of the saga behind me.

Just threw the Thule box on top today getting ready for ski season. New garage has enough clearance that I can leave it on full-time. Huge.
