~~~~AIr Tank Upgrade~~~~
Finished upgrading my air tank last night...
Went from a puny 1 Gal. Viair tank to a real nice sized 2.5 Gal tank. The two tanks are the same diameter, the 2.5 Gal is just quite a bit longer. The install too quite a bit longer than I expected. I mounted the tank in the same are that I had the 1 gal tank but had to do a little custom fab to get it mounted the way I wanted. Have a looksy!
First off, I had to cut off the brackets that same with the tank and make some new ones. Mine are much closer to the tank and rotated 90 degrees to reflect the mounting position on the bumper.
Heres a real crap picture showing the rough size comparison between the 1 Gal tank and the 2.5 Gal tank.
Another comparison shot, lined up to where they are positioned on the bumper.

Here is the installed shot I took while waiting for the paint to dry.
The tank fit like a glove in that area with the new brackets. It is positioned flush with the bottom the the number support so nothing hangs down at all. I used a 175# blow off on the bottom in case of over pressure, and ran my in put and out put lines accordingly. The tank is through bolted on the aluminum bumper and secured with 3/8" grade 8 hardware, its not going anywhere.
Having that extra air is a huuuuuuuuuuuuuge upgrade. At the 140psi compressor shut off, 2.5 Gal of air is enough to even run some air tools on. I tested it out with a 3/8" air impact, 1/4" air drill and a little 1/4" die grinder. With the compressor on and a full tank of air, I can zip off all the lug nuts on the truck no problem. I didn't time how long it took the Viair 450 compressor to fill it up but I would estimate about 3 minutes, maybe less.
Glad to have that done....

There is good enough room between the condenser and the air tank that I think it would take a pretty significant impact to make it an issue. At that point, air bags would probably be deployed and there would be a lot of body damage so the crunched condenser / radiator would just add to the list of injuries.
Its a great place for the tank, completely hidden and out of the way, just a pain in the ass to get mounted.

Good job! ......but no winch plans in the future?
While you had that front aluminum bumper off,being hollow, you should have welded caps on the ends,made seal-able doors for the bolt access holes and tapped it for an air fitting . It would probably add at least another 2-3 gallons of size. That's what I plan on doing to mine when I find the time to add to my 2 gallon tank.

Hey Harper,
Does the front bumper have a rectangular cross section? Most pressure vessels have a cylindrical CS with rounded end caps due to the tremendous forces contained inside. For example, if you had a tank charged up to 130 psi and the tank only had one square foot of inside surface area (144 in sq) that would equate to 18,720 lbs of force. That's enough to un-bend most bends if you know what I mean lol. Sorry to cut in. Carry on!

I thought of that very same thing, even thought of using my sliders as a air pressure vessle as I have seen others do.
The problem with the front aluminum bumper is just sealing it up. It wouldnt be that big of a deal to weld a plate on the ends to seal those or even seal up the access holes milled in the front. Those acess holes were only used by Toyota to put the splined studs in the back side of the aluminum bumper to attach to the frame, no bolts in there. The only pain would be sealing the studs up... if they were bolts you could use a sealing washer and be done... a little silicone might do the trick.

The aluminum front bumper is aluminum box extrusion with a stiffening web halfway through, running end to end. The front is .250" thick, the top and web are a bit thinner, maybe .1875" or so. To calculate the burst pressure if the bumper were to be made into a air tank I am guessing we would have to know the series and temper of aluminum. Its not welded so it could be pretty much anything, 2000 series, 6000 series...

I'm focusing on the rear bumper for now while I try and decide on a good design for the front. When I do a front, I think I am going to go with a hitch mounted winch setup so it can be removed, swapped front and rear, and stored in the garage when not in use.
If and when I do a front bumper, I will have to probably build my own tank into the design... Time will tell!

Sitting here only looking at photos and not actually looking at the truck I am wondering if a tank like that could be mounted under the bubbuilt winch plate?
It looks like your tank extends up above the bumper level, but if there is room below....
