Sunpilot's 4Runner Official Build Thread

It took awhile, but I managed to finish my first fabrication project. Pretty proud of the way it turned out. Here are some pics of the end of the project:
Welding the top on the bumper

Lots of grinding to do



Gave it a coat of primer

I used Rustoleum hammered black for the finish

Finally got it bolted up to the runner


I still have to wire the winch and install the synthetic line...also have to make a bracket to secure the inner fender liners and trim them

New fog lights

Rough Country dual row light bar is very bright, and white! Especially compared to my halogen headlights. Have to upgrade the headlights with HIDs

Both front and rear bumpers look good. Makes me wanna get a welder and start tinkering on the wife's t4r.
 
Great job man. When you said high clearance you weren't kidding. Are you double passing all of the tire carrier tube pieces?

I consider most of the welds single pass, except where noted, but I have to elaborate.The tubing I used has a rounded edge, so when a piece is butted to it a gap is present naturally. I filled in the gap, then did my weld pass ontop of that. I put reinforcing plate on the front and rear of the upright-swing arm connection. I first did a weld joint along the connection, then ground down the weld to accommodate the reinforcing plate which went over it. The side welds were just single pass because I also have the angle iron braces. I did double pass on the top of the tire carrier plate for sure, but it also has a brace under it. . I feel that the gauge of the pieces, and the load they are carrying (tire and wheel are only 85#) will be more than adequate for my needs. I guess once I get it on the trail I'll find out!

Yea I just did a lot of 1/4" gussets on mine. What I've found is that gussets make or break the stability. Once mine is out of the shop I have to go back in and overhaul the bumper with more gussets.
 
Being a DIYer I Love your bumper builds, I'm also of the same opinion that the front bumper corners need to be soften a bit but other than that both are awesome!!

On a different note I sorta have a question, as my username hints at I'm a gold prospector and as you're in AZ which has many gold deposits I couldn't help but notice the pile of dirt/gravel on your driveway in many of your photos, where did the pile come from and what is it for, it may have gold in it depending on where it was dug up?

Couldn't help but ask as my Gold Fever got the best of me, anytime I see dirt and gravel from a gold bearing area I wonder if it has gold in it! :biggrin2:

I am into prospecting but the pile on my driveway is not gold bearing dirt. I bought it to use as a base when I installed my artificial lawn. It's mostly crushed rock. If I thought there was gold in it, it would be in my garage! LOL
 
Adding some finishing touches to rear bumper build. Almost done

My new Wavian NATO fuel can finally arrived. What a well built can, definitely worth the money. I passed on the CARB approved fuel nozzle and went with the one you see here. I've read a ton of complaints of the CARB nozzles leaking, pouring slowly, etc. This nozzle is simple and efficient.

Once I had the can I made a rack to hold it. I decided to weld it permanently to the right swing arm. If I need to move anything later, I can always cut it off, but I don't foresee doing that.

I also made some restraints to keep the swing arms open and locked in position. Nothing fancy, but they do the job. I was going to do a more elaborate setup but decided that since this is an expedition vehicle, simplicity is best.

This week I will probably finish the rear bumper. I have to relocate the license plate and add a led light for it. I also need to make a latch for the swing arms and make something to lock the expensive fuel can in the rack. I have some simple wiring to do also...I mounted the Auxbeam lights to the bumper (when I bought the aux. lights for the front bumper I bought the kit with 4 lights. I saved the other two for the backup lights). I found out that the backup lights can be wired directly to the trailer plugs that Toyota conveniently placed underneath. Now, I don't have to mess with the wiring in the tail light assemblies to get the juice to the new lights. I also will make a few brackets to mount my CB antenna and my Ham radio antenna...not a must do right now, but soon. I also need to buy and mount a backup camera that will feed my new display in the dash (one of my next projects). Here's how it looks today

Some pics from my rock slider build

I was looking at after-market sliders and was amazed at how expensive they can get. I decided to build my own to save some money, and because I like building my own stuff...nothing like stepping back and seeing something you created!

Here are a few pics of my build so far. These pics are from the left side slider. I'm doing one side first, then I'll do the other side. My thinking is if I mess up one side, I won't duplicate the screw up twice! LOL

I have a Harbor Freight bandsaw that I got on Memorial Day... 25% off...good deal. The saw works well, just a tad slow, but no noise and dirty debris compared to cutting with an angle grinder. I also found the cuts to be fairly precise, and I am able to duplicate the cuts easily. So far I'm happy. I'll get some experience with the saw, and maybe make a few mods to the saw that I found on the internet. My next project, after the sliders, will be a roof rack, so the saw will come in handy for making all the cuts.

After I get the slider welded to it's support legs and plates, I'll add the nerf bars on the outside. I don't have a tubing bender, so I plan on doing a combo of square tube bump outs with a round tube in between them. Hope it looks decent. I'm not worried about looks as much as functionality.

Nice work....again! That's the life right there, fabbing and tinkering and foruming all day, you sir are doing something right.
 
Looking good. I'm curious, how are you cutting the sheet metal at home?

I just got the bandsaw for the tube steel. I've been doing all my metal cutting with an 4-1/2" angle grinder and cutoff disks. Dirty and loud, but gets the job done. I get my disks at Harbor Freight on sale. So far I've made a front and rear bumper and started the rock sliders using the grinder.
 
Slider update

I finally finished the left slider and have the steel cut and ready to weld on the right side. Should have it on later this week. This heat, here in Arizona, is keeping me from spending much time in the garage. Almost done though.

Giving it some gloss black enamel. I'll only do the visible parts in the enamel. The undercarriage parts will be sprayed with undercoating.

Sliders look great. Do you have some pictures of how you bolted them on. I have some weld on sliders but I would rather bolt them on. Trying to figure out how to designe the plates and where to drill holes. Any information would be appreciated.

Yep...there are 12 bolts on each slider. I used existing nuts that were welded inside the frame for all the bolts except one, which went all the way through the frame. I may weld along the edges in a few places, but not sure yet...I'll try jacking the car and see how they hold up first.

You did an amazing job on the sliders and they turned out great looking. Wish I had the skills and tools to make something like that.
