I still cant get my 4LO working and now thinking of replacing the TC/actuator. I wanna know, would the transfer case separate from the transmission without having to remove it from the truck? Im not familiar on how both are mated together.
Ive replaced clutches before but im clueless on how to set up gears if thats how its mated.

TIA

If my memory still works they are held with numerous 14mm bolts. But the actual drive train is 1 big ass chain connecting gears together. I've rebuilt 1 and it failed because the timing is so sensitive

You might have better luck picking up a used transfer case with actuator installed and reinstalling together. Someone mentioned they purchased a used one for $500~ish with warranty online.

thats exactly what Im thinking of doing but I wouldnt know how to set up the chain drive between the transmission & transfer. If that is in fact how its connected together.

According to the repair manual transmission needs to be removed from the truck along with TC. However, you can replace only the rear part of the TC to save time/hassle by following these steps:

1. Remove front and rear drive shafts
2. Remove TC lower protector
3. Remove vibration damper
3. Drain transfer oil
4. Remove front shaft flange sub-assy
5. Remove 12 bolts at the TC rear
6. Remove the TC rear.

Be careful, it's quite heavy. Also, the needle roller bearing may fall apart inside the TC. You need to reassemble it when installing the TC rear back.

TC overhaul manual is attached for your reference
