Sorry to say - I don't have this problem. Mine moves freely without contacting the body on either side.

i do... and it doesnt line up perfectly when closed wither... no matter how mch i try to be d it around to make it straight it never is, and always rubs. my moms 99 is the same way so i never bothered too much about it. I dont know why toyota cant engineer that thing correctly.

Smart man, I took mine to the dealer and they bent the door, then claimed it was already bent when they got it and gave me an estimate to replace it...... :rant:tedcool said:

I've got an issue with the fuel door, not that it rubs near the hinge like many of you seem to face. But when I pop the door at the pump before i begin to fill, it more often than not requires me to go back up front and pull the lever again...
The door just doesnt seem to come unlatched far enough to grip the door side to open it. It's a real booger, any idea on how to get the popper to let go of the door alittle more such that i can grab it sufficiently enough to open it?

Yes, same problem, 2005 V6 SR5 4WD, since very early on. Reported the issue to dealer and they were supposed to have fixed it - no. And later on i got sick of it and told them it wasn't fixed at all and was told "too late, out of warranty". Unbelievable how many people have this problem.

I had the same issue.
I pulled on the door and it created a gap between the door and where it was rubbing. No more squeak.

Guys (or Gals),
I had the same problem. Bought mine used and every time the fuel door was opened it rubbed against the body though even when closed it didn't look right. One day I washed it and got tired of it and grabbed some needle nose vise-grips. I used it to lock onto the pin that holds the door and bent it back to straight. I get the feeling it's a low tolerance door to begin with, but after 3 or 4 tries at it, it's world better. door sits flush now and doesn't rub the body of the truck anymore.
In short my suggestion is to start there...

When I bought mine the door wouldn't spring open, had to modify it a bit. Then I pushed some Delrin wedges in the hinge area and bent it out a bit that way, doesn't rub anymore but the damage may have been done. It still doesn't line up with the body, but at least it works and isn't rubbing paint off.

Mine never rubbed, but it doesn't line up right and when I first got it, the door lock would not latch properly and the fuel door would "pop" open all the time. So I bent the door latch piece in some and now it latches well, but the door itself is still not lined up right with teh top okay but the bottom sticking way out.
Maybe I'll try bending the hinges some to see if I can get it to line up better.

Also had this issue since 27k miles when i bought the truck. Most of the time the bending only made the gaps worse and didn't fix the body rub. I then just pulled on the door as i swung it open, esp when perpendicular to the body to get it open w/o the rub. Amazingly, a few days ago as i was doing this at the pump, i heard a "pop/ping" and the door now operates perfectly and lines up better as well! I *think* that bracket that holds the hinge was bent concave and i "popped" it back straight or even convex. I can't be sure since i wasn't really trying to fix it at the time tho, sorry.

Yup I was outside not 5 minutes ago looking at this, in fact the previous owner open the door far enough to caused a paint chip where the door edge contacted the body right at the lower left edge and it's a hair rusty, but it's too cold here too touch up.
Also mine rubs the inside and has worn some clearcoat off, this is the hinge side of the door contacting the inner well when 75% open, I've gently pulled the door outward (open door 50% and GENTLY pull away from the body) to minimize this and although better it's not fixed.
Does anyone know of a decent replacement assembly, I'd rather replace it than wear the paint off it's going to be a real so-and-so to get at to fix..
