I haven't seen the method without Fiberglass, could you show me a link to that method? I've also been trying to figure out how to mount the mesh without just using adhesive to glue threaded rods around the inside of the frame to put the mesh in. I think people would expect something higher quality than some rods glued to the grill. I would like to come up with a prototype that is rock solid and won't tweak or break. I am going to do that before I start selling them and they start breaking on people.

You're welcome to use my build thread in my sig below. I didn't use any bondo or fiberglass. Took me about 6 hours total time from start to finish. Mine is a3D look, not just straight across, so this took a bit of time.
Also, you'll want to consider the products you use and if you're going to paint the actual grille, for those that are chrome. I had mine painted to match the body before doing my grille.

Seeing as I live in a high-rise condo in downtown Denver... I'd be interested in one as I don't have a garage or anywhere to do paintwork of my own.

I'm actually in the process of building my 03 sr5 right now. Waiting on the wheels/tires/lift to come in. I'm going with 1.25" body, 3/2" leveling kit, and 33 inch nitro terra grapples. If it's not to much trouble for you could you take another picture of your grill close up and post it? I'm interested to see what it looks like.

I've thought about doing this same thing but there is a lot of labor involved. Mine took about a full day. My grill was chrome so I had to sad that down really well and I decided to used bondo to fill in the gaps on the side and I also did the 3D style with steel mesh, which took a while to bend. This also was my first one and if I did another I could probably cut the time in half. I also had an issue securing the mesh to the grill. If I were to mass produce I would find a better way to secure it. I have yet to put any logos on it but I love the look.
