Which ballasts are you using? Morimotos?

The wiring should be interesting. Definitely following the quad projector project.

After seeing your bumper build a while back I decided to give my own a shot! Stated from a computer design like you did and did everything from scratch. I'm hoping to also build rock sliders and a matching rear bumper!

Only 2 will be on when using low beams. The second pair will come on with the hi-beams.
Yes, Morimoto ballasts. 35 watt for low beams, and 50 watt for auxillary hi-beam.
Just one full harness for the low beams, and the second pair hi-beams are activated off the bi-xenon solenoid of the low beam pair. Shouldn't be too bad. The mounting has definitely been challenging so far.

More prepping for the dual projector headlight project. I purchased a set of the blacked out style aftermarket headlights with corner lights.
I got these for two reasons.
1. I wanted the glass lenses to replace the plastic lenses that the Russian headlights came with.
2. I needed the black corner lights to replace my broken ones from when I hit that deer a few years ago.
I also put these in the oven and was able to get the glass lenses separated:

Why the HID's for the high beams? I would consider an LED bulb or something for those guys. The HID bulbs don't like to be turned on and off frequently, and they take a few seconds to warm up (color and brightness). You wont be able to flash people with them like you would the halogen or LED!

Great question. I originally wanted to do LED's for the hi-beam also, for the same reasons you mention. I did a ton of research looking for an LED setup that would have the right light output and would physically fit in the headlight housing. What I found was that LED projectors are still in their infancy, and their light output in no way compares to that of a good HID projector. I even looked at Light Cannons and other aftermarket LED lights to put in the headlight, but really wanted to do dual projectors because I don't think it has been done before in a 3rd gen. Plus I think it would really look good.
Also, If I need to flash someone, I have plenty of other LED lights I could use. :bluejump:

Today I cleaned the sealant residue off the glass lenses. I was really concerned that the aftermarket headlight glass lenses wouldn't fit on the Russian headlight housings. I thought the profiles might not line up properly, being that they were from different manufacturers.
However, when I set the glass lens on the housing, it fit perfectly. I was very pleased.

Sorry for the lack of any exciting updates lately. I have a few things I’ve been working on, but they aren’t ready to post yet. I have been working quite a bit on the dual projector headlight design though. I think I finally have the shroud designs and background piece finalized. Here are a few images of the passenger side light.
The larger projector on the outside is the 3“ D2S 4.0. This will be low and high beam. The smaller projector on the inside is the 2.5” 4TL-R. This will only come on when the high beams are activated. Shrouds will be painted green to match the other green accents on my truck. Everything else will be blacked out. Both shrouds have green halos inside them, and both projectors have color-changing demon eyes in them.
I should be kicking off getting some 3D parts printed soon, and then this project is really going to take off.

Oh yeah baby! I'm supercharged! Had a mechanic help me install it today.
Took it for a test run afterwards and couldn't believe how much of a difference it made. My truck is fun to drive again!

The dual projector project has taken a new direction. I was having more and more problems trying to fit the projectors into the Russian headlight housings without major modifications. I finally decided to scrap that plan, and design my own headlight housings. A huge undertaking to say the least.
The first thing I needed to do was get all the necessary dimensions off the OEM headlights. Not an easy task! There are virtually no planar surfaces or right angles to measure from on the OEM headlights. So the first thing I had to do was develop a measurement system. I came up with a measurement fixture that would allow me to take X,Y & Z measurements.
Fixture:
After taking hundreds of measurements for all the necessary features, I modeled my new dual projector headlight housing in CAD. I had to include all the features for mounting the corner lights, grille, and under headlight filler panel. I sent my CAD file off to get a part 3D printed to use for test fitting.
3D Printed Housing:
I also had to design an adjustment/aiming mechanism. I'm using an aluminum plate to mount the projectors on, and 4 bolts that thread into rubber inserts in the corners of the plate for adjustment.

That's it for now, but I am currently waiting for more 3D parts that are being built, including a facia, shrouds, and rear caps for the housing. Once I get those, I plan to do a full prototype buildup including halos, demon eyes, and everything.

Oh my goodness! With those housings you've just brought the 3rd-gen projector retro thing to a whole new level :hail:
Do I see provisions for twist-on covers for the rear of the projectors,so they're sealed like OEM headlights? With your 4-mount design you'd be able adjust not just the horizonal but also the vertical aim.

Thanks. Good eye. Yes, there will be twist-on caps for the rear of the projectors, and there will be foam seals to keep water and dust out.
And yes, I will be able to adjust the lights horizontally, vertically, or any combination thereof. The four adjusting bolts hold the projectors much more sturdy than just having two bolts in opposite corners like the OEM setup. Also, the rubber inserts that the bolts thread into will help to isolate the projectors and bulbs from any vibrations.
