Is spindle failure a big issue with 3rd gens or is it from hardcore off road use, like jumping your ride and such?

absolutely - definitely in my plans.
As to the TC gussets - they seem straightforward and reasonably designed, but I can't help but wonder if the gusset could be wider at the bottom (where it meets the wheel bearing housing)? Am I overthinking this?
