I got the Borla exhaust about 9 months ago. Installed it myself, everything was fine.

About a 2 month ago I start hearing a rattle, it sounded like the cats or a the heatshield rattling.

I tried tot replace the gasket right where the borla meets the y-pipe, where there are the 2 spring loaded screws. Changing the gasket did not work.

I took it to toyota and they told me that the borla muffler piece was bad, and need to be replaced. The tech rigged up the sping screws so that the rattle would stop in the mean time.

I contacted borla, they sent me a new muffler part, only thing I saw is that the clamp area was different. The old exhast had a plate (pics) that moved and would compress as you tightened it.

The new one did not have that moblie plate, it was fix top the muffler pipe.

When I installed the new muffler pipe, the exhaust did not clamp fully to the Y pipe. It wouldn't even though the bolts are as tight as they will go, it still showed the gasket a bit.

Now when I turn on the truck, it smells like there is a fire. And the are area where the y pipe and muffler meet, gets really HOT, really fast.

I know that it is not sealed all the way, but that's as tight as it goes(pics).

Shoult I remove the gasket and try to tighten them together plate to plate.

Please help. The service department is closed, and the only other thing is to reinstall the old muffler (PAIN IN THE BUTT).

Im attaching pics. If any one has a digital camera and a borla that could take a couple oics of thier clamped area I would really appreciate it.

You can see the white part is the gasket, inside.

I just tried something else. I took the gasket off and both ends of the clamp will come completely together, but when I run the 4r, I fel that there is air leaking ou through there. So even if they are flush, it really doesn't seal.

???

I would try to get another exhaust gasket from toyota and use 2 of them..see if that works, if not...I would have a serious chat with borla.

PS...Magnaflow Rules!

Call up Borla. Maybe they gave you the exhaust portion from the "newer" units that fit the 2005-2006 with XREAS. They may have made some slight adjustments that make the two portions incompatible...
