Im trading my 4Runner in and Im getting beat-up on the price. So I want to keep my General Grabber AT2s that are less then a year old. I found a set of used BFG mud terrains for cheap money. But they are pretty beat. The problem is I am driving 5 hours away to pick up a 2010 tacoma and I dont want to mess up the drivetrain. I have a V8 and I know the tires have to VERY close in diameter because of the 4WD system. What is a acceptable variation in size ?

Are you putting two BFG's on or four? If four, then it should be no problem, if just two then I wouldn't recommend it.

The diameter doesn't have to be super close (i.e. a margin of 6/32" or so should be okay), I personally think Toyota is being a little paranoid with their warning on the Full-Time 4WD, I cannot see how less than a half an inch diameter difference creates a significant enough issue in the all-time 4WD system.
As long as you don't have lockers it won't matter. You have a open differential to alleviate binding.
How much are you saving after buying the used tires then paying to have them swapped? Sounds like an awful lot of work. I am guessing you paid somewhere around $160 each. You are now going to pay probably around $100 to get them removed plus probably another $100 or so for the BFGs. You would be lucky to get $100 a tire used for the generals. You realistically are only netting $200 which doesn't include your time and gas.
