Rocker Panel Replacement

Hey Folks, Thought I would share my latest big repair that has been consuming all my free time the past few weeks. Last summer I removed my running boards and discovered all the cancer that was collected over the past 14 years of my Runners life. It wasn't good, the harsh Canadian winters pretty much ate them off :canada:

So I went a few months and my eyes couldn't handle looking at these horrid rusty rockers and rust bubbles/holes around my rear wheel wells. After shopping around and discovering what body shops were charging, I decided to tackle this problem myself. I started out by visiting a good buddy of mine who works at a local welding shop. we made template of the old rockers (shape and lengths). My inner rockers were rusted as well so we measured them too. He then cut and pressed me some new rockers for both sides! only cost me a case of beer!!:D:D
So then I went at the dirty work. I cut the old rockers completely off and made sure all rust was grinded and completely removed.

Then I grinded the rust bubbles and small holes back to good metal.

Once all my prep work was done to my liking, I welded my rocker panels on. Both sides Inner/outers. with some help from a good buddy of mine, we welded them as tight and sealed as possible.

The front corner of my right wheel well was patched up with body fill by the previous owner so I decided to just grind it all off and weld on and reshape a entire new piece.

After the welding and grinding got all wrapped up I pulled out the body fill for some finishing touches. I took my time sanding and getting it just perfect to my liking.

Final came the priming and painting. For the body part of my repair I used 2 cans black sandable primer with duplicolor perfect match paint and a few good coats of clear-coat. Which to my surprise came out well and matched up to the original paint pretty good. I then proceeded to spray my rocker panels with primer and then Rocker Guard. laid about 4 good coats on both outer and inner panels. I then applied an undercoat spray to the inner rockers underneath the body and in the wheel wells.

After all said and done I saved myself a crap load of money and was pretty happy with the outcome!

Very nice write up. I went through this last year with my 1989 4Runner but the rust was not as bad as your '99's. One other step I did was to spray the inside of the rockers, once they were in place, with the Eastwood frame coat. My rockers seem to have rotted from the inside out. There was a ton of clay and mud inside them!

I appreciate the Duplicolor pictures because I have some pock marks on my 2000 4Runner's black paint. Your paint repair looks great!

Thanks! I was also taking though of the inside of the rockers as well. my plan to do is maybe drill and insert a rubber pug on the underneath of the rocker and make a yearly maintenance routine of oiling the inside of the rockers. Just need to come up with an idea for a pug!
 
great job! turned out nice. i have to do a little of the same to mine. are you running wheel spacers? it looks like your tires stick out a little further than mine, and i like the stance you have there. thanks.

Yes I am running 1.25" wheel spacer with 285/75/16's . last picture was when we were screwing around last night and I tried on a set 305/50/20. I wanted to see how a wider tire would look and turn like. it turned out a 12" tire is a little too much for me

Thanks fellas! my frame is holding out great there is a little surface rust on the outside in places that I am in the process of cleaning up and repainting but it is just minor.
 
i know i am bringing an old thread back to life but, what size metal did you use? i need to rebuild my rockers on my 97 4runner (same canadian problem) to much salt on the roads xD Did you just use a normal steel 1/4 sheet and pressed it to fit, then spot weld? Thank You :D

Check the insides of your frame rails first to see if it's even worth repairing the body.

I would use 20ga steel.
 
I checked them and their is only surface rust, the engine runs great, no major problems really, leaking cylinder on the left drum, broken shock on the front right suspension strut (will change it soon) but even if the frame is rusted out, i think i could just pickup another frame lol. or the heck id have to drive to the us and buy a clean one lol
 
so i checked inside further more for my rockers and i mean, they are dirty, but its not a cancer swarm, its repearable but if i dont do anything, within 3-4 years it is gonna be beyond the worth of repearing it. is their anything to watch out for? I will do my floors on the same occassion.

I have been searching salvage yards for intact panels. Another suggestion was to have them fabricated at a sheet metal shop. Suggestions- ideas would be greatly appreciated.

Im with this guy. Mine are shot. Are they really necessary? Could i just get away with cutting them completely out and call it a day?
 
I'd find a wrecked 4Runner with good rocker panels. And just cut it out and weld it back in into your 4Runner. Basically a OEM replacement.

Yes they are necessary, they keep the door openings square. Sure the frame helps, but the body flexes and eventually the vehicle will be destroyed. Of course if you allow the rust to continue, it won't matter.
 
I would use 20ga steel.

I did weekend body work as a hobby, for 15 years / many older vehicles had thicker than 20 gauge sheet metal.
- for door skins, 19 gauge was common
- rockers out of 18 gauge, best
Lots of places sell 20ga sheet / but slightly thicker is easier to weld, with less heat warpage & mig deposit blow throw.
- I always sourced 19 gauge, unless the repair is more structural

Last year put front floor pans in a Jeep XJ, using premium stamping.
- CNC die stamped panels, measured 18 gauge

Rust Proofing Tip
- epoxy backside of home made repair panels / don't leave bare metal
- smear some roofing tar (Bull-Dog brand, with fiberglass strands), on inside of panel
- weld panel in place / and after exterior painting, spray a wax-oil in the inside
- the black tar will absorb the oil undercoat, keeping it softened up / and offer many years, of total rustproofing
^^ Similar to oil spraying a vehicle, that was previously Ziebarted / which by itself, dries out & cracks, accelerating rust.
- I did this method, on a 80 GMC restore, when replacing full rockers on cab
- 5 years of winter driving with salt on the roads, and repair panel rust never started

I also live in a rust belt, and my 98 Silverado tailgate hinge rusted off / while the box sides, were still solid.
- so fabricated 16ga, from a scrap SqD electrical box / as I periodically overload my tailgate
The repair, should outlast my truck now.
