^Button vs Hex vs Triple Spline does not matter here. As stated part of the issue is the threads are pressed into the slots when the crossbars are loaded up. Just use a shouldered bolt....

To be fair your trading 1 aluminum rack for another, both with very similiar designs, and for your use case removing and reinstalling bars often will most likely result in the same problem...

Also, as to the load path Sherpa is talking about...take a look at the competition you want to buy. It would not surprise me if the other unit you bought sags and folds further onto your roof with your requirements...You may try to make a piece that is perpendicular to the roof rails straight to the same type of cross bar sherpa makes...

I think both are stylish yet lightweight designs with compromises due to weight, cost of course. Again, your main problem is the cross bars, use shouldered bolts. Your statement about the bolts being too long is not the problem, it is the threads digging into the side rails.

PM me if you are interested in selling the entire thing with cross bars.

You significantly missed part of the problem - the bolt adjustment slots are too long. Long bolts are not a bad thing. And if you want a Matterhorn I suggest buy their latest and greatest as the first gen has problems. Support the business. This rack is getting trashed. I am scrapping the sides and going to use the crossbars for another fab project.

That was the nudge I apparently needed too.

I'm still a little iffy about the lack of 'sides' - I'm just used to the basket shape of my current Rola rack - you certainly have to strap stuff into that, but when it gets shaken back and forth on a rough trail all day long - it has a 'side' to nudge against. I'll just have to secure stuff even more securely.

Youll come to find it is less of an issue than you think! Having a nice clean flat profile on your roof has a lot of benefits!

The nice thing as well is our racks are extremely versatile and you could build yourself a simple basket if you ever felt that you needed one!

Are there any significant advantages or disadvantages for the Matterhorn vs Antero when mounting a light bar on the front of it? I'm thinking specifically of the difference between the light emitting from right above the windshield vs further back on the roof. I can't help but wonder if you wouldn't have any hood reflection when it's mounted farther back on an Antero? Perhaps less? But is it at the cost of wasted light or limited options for aiming the light?

The only thing you may experience with the Antero is slightly lower light output as a good bit light ends up on your roof, as well as it lighting up your cab if the sunroof is open. I didn't have a whole bunch of stuff up on the roof this year's trip, but the lack of sides wasn't an issue even in the slightest. Chairs, table, and a gas can strapped on with ratchet straps. Didn't wiggle or budge even on some of the rougher trails we did (this is Rose Garden Hill, east of Moab):

I have had an extremely wonderful experience dealing with the guys at Sherpa. Initially I had ordered just a rack, but then I decided I wanted to add a ladder, then a light bar. I had probably made 4-5 changes to my order when it was all said and done. Each and every time the guys were more then happy to work with me to ensure what I ordered would fit and make it to my initial order.

When my order arrived, I was pretty sure something would have been missed since I had made so many changes and talked to a few different people. But everything was there and it all arrived perfectly.

The customer service with these guys are second to none. Quick to reply, even when they were out of town.

We sadly will not be running a Labor Day Sale this year. We would rather not overwhelm ourselves with a huge influx of orders and continue to focus on cutting our lead times and getting current orders out as fast as possible. That being said sales will still happen on occasion.

I didn't have a whole bunch of stuff up on the roof this year's trip, but the lack of sides wasn't an issue even in the slightest. Chairs, table, and a gas can strapped on with ratchet straps. Didn't wiggle or budge even on some of the rougher trails we did (this is Rose Garden Hill, east of Moab):
