Tcase / front diff bangs and clunks? wont engage? Bad actuator?

So I have a 2004 V6 Sport 4x4, toytec lift with 285s.


What I'm noticing is that in 4hi when I try and lock the center tcase diff, the light comes on the dash like the center tcase diff is locked, however when I turn my wheel and drive forward there is a banging noise that is repeating, sort of sounds like the tcase is stuck between 2hi and 4hi, you can hear gears meshing.


If I drive straight for a very long time after I push my center diff lock then it seems to engage properly, but I mean it takes like 15 seconds of driving straight for it to fully engage, if I quickly try to engage it then turn left or right it will just make the popping / binding sound.

Also just today I was in 4hi, center diff unlocked, tried to put it into 2hi and it showed I was back in 2wd... then I tried turning right and it made the same banging / clunking noise. You can feel it shutter through-out the whole vehicle.


So what's the problem here, any common fixes? tcase actuator or front diff vacuum actuator? Synthetic fluid help?

How are you engaging CDL? I found that rolling forward a bit (like 1-3mph) will help the CDL lock into place better without a loud CLANK!

As for the T-Case, have you been using it regularly before hand or are you just starting to use it now?
 
Also, if you are already moving, ease off the throttle (no load)and then back on. Might help it engage.
Make sure you're travelling straight.
