Do you know of any recalls that were issued when there was no damage? Only a limited number of people have known body damage. Many people like me haven't mounted anything heavy yet, so haven't had the issue. I am getting an RTT soon and am glad they are taking care of this now.

I contacted Baja Rack via email since I had small indications of dents beginning prior to using my RTT for the first time with the new rack. I had been on the roof once. I never got an email reply, but I did receive an invoice for $0 for the recalled feet. Should be shipping out sometime in June.
I remember during my install that the tubular supports on the mounting feet (where the bolt passes through) did not interface with the surface of the rain channel. At the time, I thought it was odd. That left the weight fully supported by the flanges. If your install was the same, then you will likely have an issue when using your RTT since you will be shifting weight laterally when climbing in to the tent and sleeping bags.
Based on your notes, it sounds like the tooling they were using wore down, so perhaps mounting feet manufactured last year will have a smaller out of tolerance issue and thus less severe damage. Just speculation on my part.
My recommendation is to shim the existing feet if you plan to use your RTT before the new feet are shipped out. Once the damage is done, the new foot will not hide the dents as it appears to not have a flange overhang. Just my 2 cents.

Baja Rack is keeping things "legit"
It's nice to know that Baja Rack (BR) is keeping it "legit".
I emailed my form a few days ago and I got a "Paid" invoice for what I assume will be new mounting brackets for my Spy rack.
It's nice to know that they are actually logging these warrantee claims in their system.
Stated on the invoice is an approximate ship date of 7/22.

Has anyone shimmed their rack yet? If so, can you please provide a material list and photos. Looks like I'll have my RTT before they send out the new feet; mid July. So I need to prep!
I'm kinda nervous of removing the old feet. I can already see the damage upon poor Stryker.
On a good note, at least Bajarack is steppingup and correcting their issue. And the damage isn't really noticeable to the untrained eye. I have a door ding that truly urks me!

Just an FYI, I did the same thing to shim mine and the 1/8" wasn't thick enough. My brackets were still touching. I just used the rubber washers from the stock rack install as additional height until the new feet come in.
In my case, 1/4" would have worked better, but they didn't have 1/4" in the 3/4" width, only 1"

I used 1/4" and then added some thicker foam gasket under the "wings" to take up the air gap, which was about 1/8".

Got mine installed over the weekend as well. I'm happy with the redesign so far. The fill plates spread the weight much better than the tubular stands on the old design. All weight now carried in the channels. Fortunately, my damage was not nearly as severe as OP's.

For anyone having communication problems, it seems at least 6 different people all use the [email protected] email. I have had far better luck corresponding with them over the phone.

[MENTION=85819]coversion[/MENTION], Thanks for posting up the pictures! I'm planning to perform my third (initial, shims, new feet) install using the new feet this time and glad to see it fits before tearing up the track.
