Well I would certainly help you with the design...that's just how I roll...lol

You want it 10" high all the way around...or open/lower in the front? (the part the faces the rear door)

I wont be much help though. I have "two left hands" when it comes to fiberglass and the such.
But yea, I was thinking about doing 10" in the front and to contour the wheel-wells on the side and up to the top of the rear seats. Like I said, I have no idea about this stuff. Dont even know if its possible.

This would fit the pull out tray .....30" long x 42-1/2" wide x 10" high

Easy enough to remove and clean, made from 1/2 Baltic birch plywood

I haven't done much fiberglass work, but maybe drop it off to your guy, or have others have suggested, maybe spray it with rhino liner

Thoughts?

I might have to give it a shot with the plywood and then have it resined or maybe rhino-lined. Do you think the plywood in those dimensions would be a bit heavy to lift by one person?

I don't think it would exceed 40 lbs. empty, and with well placed handles I think it would pretty simple to move in and out..you think you would use it on the slide? The baltic birch plywood is strong, and light.

That would help you lifting in and out in my opinion.

I think the only thing you'd be able to consider is 1/8" aluminum..

If my calcs are correct...the insert made in 1/8" aluminum (requires no waterproofing or fiberglass, will not rot) would be about 35 lbs.

The same size in 1/2" plywood would weigh about 28 lbs...but you also have to figure in some kind of finish..

Now that the calculations are in...go with the aluminum and don't look back...if you want me to redo the plan based on the current size (something you could take to fabricator) let me know and I'll redo it.

If you have a few minutes to spare, that would be great. Is the drawing above the width & depth of the full cargo area? Maybe you can increase the height of the back part to maybe 24", to protect part of the back of the rear seats.

Had a few minutes to play around on solidworks. Took the dimensions that Pat and built a box up for ya to get a feel of how it would sit back there.

Here's the mock-up of the back I made a while back (please note that it is pretty generic, and the angle of the seats laid all the way back is off a bit). With the seats at the right angle, the box would sit back more.

If you go the wood route, make sure you get some good sealant on the wood so it doesn't rot. Bedliner also sounded like a good idea someone mentioned. It would make it easy to just spray out and not have to worry about its durability.

I'm trying to keep the tray as light as possible.

How about plastic bus boxes. They are stackable when you don't need them and quite cheap. Have them at sams club.
