So how screwed am I?

One of the studs that attaches the hub to the axle housing broke off, while trying to get the axle out to replace the rear axle seal.

I need my truck for moving, I ship out for the army on the 31st!

What's my first play? Is there a chance I can fix this myself?

Here's a diagram of how it all goes together. I think you need to drive out the "serration bolt" and replace it. Not sure if the bearing has to come off to do that, but likely you'll have to dismantle the brake.

Looking at it more, I'm pretty sure the bearing has to come off so you can get the axle flange out of the way to get the bolt out. In which case, since you're in a bit of a hurry, I'd just take it to a shop and have them replace the stud, and replace the bearing while they're at it. You can save some money by pulling all the brake hardware off before you bring it in.

No, it's listed as a serration bolt in the pdf posted above.

Could you do me a favor?
Can you please tell me how long is an axle (The brake drum mounting plate to the other end of the axle)? I plan on buying a press and in need of the length of the axle.

Also are you going to fix the axle now? You should be able to get a grade 9 or so bolt to replace it temporarily.

Nothing like extra stuff breaking to make a job 10000x more difficult. Had to wait a couple days just for the new studs to arrive at the dealer.

Fortunately, I was able to beat the broken studs out with a hammer, and then the new ones back in with hand tools. I had to use a large chisel and beat the new ones in at a slight angle, but it worked.

The nut part number is 90179-10067. About $2 each.

The serration bolt part number is 90114-10002. About $1.50 each.

Unless it's an illusion, the flutes on the serration bolt on the left look canted to the right which means it was probably over tightned at some point.

Good eye, but would there be any rotational force on these? Seems like as you tighten the nut, it would just pull the serrations straight into the hole.

I broke one of mine when I was doing a 3rd member swap last weekend.

Is it possible to remove one of these serration bolts without pulling the axle shaft? I was thinking of heating it up real good and using a big punch to knock it out.

It looks like you can install it without taking apart the axle like the OP did.

I have 3 of 4 studs right now and didn't have the time or patience to address it when it was apart. I'm not overly concerned with it since I don't DD my 4R but I know it should be fixed at some point.

Excellent! I'm stopping at the stealership tomorrow for a couple other things, hopefully they have one in stock.

I was kind of surprised how easy it snapped off, the nut was about 1/3rd the way off when it broke. I even soaked the studs/nuts overnight!

Before you remove any nut, make sure to clean the exposed thread on the bolt with a wire brush.

You should be able to pull them back into place with the nut. And hopefully you got new nuts.

I have a few with slightly boogered threads I'd like to replace still... Luckily, they are in spots with easy back-side access for using a punch to knock them out.

That really depends. I broke one also a few months ago and it did not come out easy. Ended up using a sledge hammer to drive it out after heating it up. Depending on how much rust there is, it could easily pop out or it could need more persuasion than a simple tap with a ball peen hammer and punch.

I couldn't wait for the dealership to get new studs/nuts so I went to Ace hardware and picked up some grade 5 or 8 bolts and replaced it with that. Should work fine.

I fixed it.

There was no way in hell I could get the broken stud out without pulling the axle shaft. You may be able to knock out one of the top studs but no way you can do a lower one with the axle shaft still on. There is zero room to swing a hammer/punch.

Once I pulled the axle shaft, it was a piece of cake. Also, there is no reason to drive in the stud with a chisel like the OP did.

Just feed it through the hole and use a larger nut as a spacer on the stud. Then put on the nut and use an impact to drive the stud in.

I had to bleed the brakes again but all is well.

I can sleep better at night knowing that I have all four studs again =)

What thread pitch was it? And also how long? Lol
