2004 v8 4x4 actuator replacement

2004 4runner Limited 4.7L V8 full time 4x4 60K miles...

4x4 actuator is leaking, and dealer says I need it replaced. $2500!!!!

It's not leaking very much, just a drop or two each day onto my parking area.

How long should I put this off while trying to save the dough to have it replaced?

I drive a few hundred miles a week...

Thoughts, ideas? If this is a manufacturing defect, why the heck won't Toyota make it right?

Ran a 99 Tacoma for 250K miles with nothing like this happening....

Mine leaked a few drops a couple months ago on the garage floor. I made a catch pan attached to the t case skid plate and put some oil dry in a old sock to absorb the leak. I went to check it 2 month later to see how much oil had leaked and it was completely dry. Work the actuator several times and see if it reseats the seal. If mine leaks again I will monitor the fluid level and clean my catch pan now and then. I know this is redneck and if this were a newer vehicle I may not do this. This has been my only problem ever with this 4runner. As I said it stoped for now but I did engage low and the center dif several times.
 
Did you buy it from a secondhand dealer? If they won't fix it I would assume its no longer certified or under warranty. For a leak it shouldn't need to be replaced, should it? Even still you'd probably be able to find one used for much much cheaper, even with installation.

Cool, I might give this a try for a little bit. Where do you check the transfer case/differential fluid level? Is this under the hood or down near the differential?

The transfer case oil is checked by removing the fill plug on the transfercase. I am pretty sure that it is the o rings that leak where the actuator goes into the transfer case. Instead of replaing just the o rings the dealers put in a whole new high dolar actuator. The transfer case must be disassembles to do this. I am looking to buy a new car soon and my 4runner will be a 2nd vehicle so if mine does start leaking again I will have time to tear it apart myself as time permits. I remember reading about this repair I think on this forum several years ago.

The O-ring that seals the actuator body to the transfer case starts to leak. Mine wasn't leaking, but I understand this is a common problem.

My '03 SR5 would not go in to 4 low nor would it lock the differential. Original owner went 70,000 miles and 8 years without ever engaging either.

The actuator contains 2 DC motors(DC brush motors with bushings, not bearings), 2 rotary switches and a regular contact switch. The motors drive small worm gears which each drive the shift shafts through some other gears. Both motors in mine were completely seized.

To remove the actuator (to replace the Oring, or to replace the actuator itself) you are supposed to pull the transmission+transfer case, then split the transfer case and disconnect the shift shafts internally. If the seals which seal the shift shafts where they come out of the actuator are bad, you are in even more trouble since Toyota does not sell these and there is zero interchange on the part numbers found on these seals.

The seals on the shift shafts are sometimes damaged when someone unbolts the actuator, tries to slide it out, realizes it wont come off, and slides it back on - The damage occurs when the sharp stepped edges on one the shift shafts pushes back through the seal - Usually the 4 low shaft since this one seems to like to pop off the drive gear if in the 4 hi position. These seals also just go bad due to age, or wear, or whatever...

I refused to follow this ridiculous procedure. I found a source for the shaft seals. I got the oring, and then proceeded to take the whole actuator apart to get it off of the shift shafts.

I freed up the motors by forcing them to rotate by hand, then moved them with 12V/1A power supply back and forth and sprayed silicone spray inside them a few times. They moved great after that. I replaced all the seals. I was able to protect the shaft seals well enough to keep them from being damaged during the 10 or so times I removed/installed the actuator so I could develop a method for properly timing the gears and rotary switches.

All in all I have about 8 hours into the project, the timing is correct on the diff lock and I am pretty sure it is correct on the 4 hi/lo but I want to look inside the case with a fiber optic camera to make sure since i can't see it with the cover off the actuator.

The truck shifts into 4 hi/low super fast now and also locks the diff almost instantly.

This poses the question: If you are like myself, someone that has never had to so much as TOUCH that 4-LO switch , should i not temp fate and just LEAVE iT ALONE?

Or will it eventually leak even from NEVER being used?
 
If you NEVER touch 4lo, then don't bother. Your 4wd HI will continue to function.

2500 Dollars is a lot of money for something 99% of people never touch.

Honestly, after going through this repair, I suspect that soaking the motors in some sort of oil that would penetrate in between the bushings and motor shaft (maybe even just silicone spray??), you could free these things up. You can remove the cover and as long as you don't let anything drop out of it, you can safely look and spray if you want. You can't see the 4 hi/lo motor since it's underneath the diff lock stuff, but I'll have to look at my pics... May be a way to get some lubricant in there.

I am used to using something like polyalkylene glycol or maybe even mineral oil on bushings in motors like this, but I really didn't want to drop the whole assembly in PAG and then have to clean it up.

Either way, I'm happy that I didn't have to split my transfer case, and only had to spend $~50 on seals, oil and shipping.

I was always told to put it in 4 Lo once a month so that it will not lock up.

I'll post some here, maybe tonight or tomorrow. It has now been two days, I'm going to pull the cover off and see if there is any oil leaking internally.

I left my digital camera in my shop and haven't gotten back up there (live 2hrs away from it right now)... I'll post the pics when I do. Just wanted to let you know.... Haven't forgotten!
 
So what exactly is the process of removing the actuator? My universal broke cracking my transfer case. Ordered a used one online and it came without the actuator. But when I unbolt the three bolts holding the actuator on, it only goes back like an inch and a half. Don't wanna ruin it. I already installed the transfer case in my T4R. But the actuator still is on the cracked transfer case outside on the garage floor. 2003 v8. Aloha

Could you post your sources for the shaft seals and o-ring, along with part numbers?
 
I just installed my actuator. TC still installed in the T4R. Just dissected the entire actuator. Got step by step with pics. Let me know if anyone wants those posted. Also noticed the spring in the seal wasn't in the seal. Instead it was on the shafts itself. Had to reinstall spring into seal. But I also gave each seal and o-ring a coat of black RTV sealant. We see what happens
