They've gotta be there unless it's hitting plastic, but that wouldn't wear the tire like it is.

I'd pull that tire off so you can look at it from a different angle. You may not see witness marks if the tire is hiding them.

Heck, swap the two front tires, does the problem follow the tire or stay on the same side.

You said you can hear a hum, is this driving straight or turning? And in which direction.

I no longer believe myself! What I mean is I think that the hum must be something else. I put green "autobody" tape on a couple strategic locations and drove around. The tape didn't seem to rub! Next, I will freshed the tape and do a few cloverleafs, and try some higher speeds to see if that is the issue.

I also jacked up the truck and looked around a bit more. Still don't immediately see the problem. That a-arm "bump" certainly seems to be a likely culprit, but I want to be logical about finding the solution.

The installer will take a look tomorow, I hope they can zero in on the problem.

Wonder if anyone here has looked at my posted alignment to see if that is the issue? certainly seems to be at the spec limit, now I just wonder if that is leaning "in" or "out" (+ve or -ve camber). The reason I'm not sure is that they say "right side" (but from what viewpoint?). I guess I'll call the alignment shop for confirmation.

Can you take a pic of the top of the tire looking straight sideways in from the wheel well? I want to see how close the tire is to the top A-arm.

UPDATE:

The a-arm "bump" has enough room for a pinky finger to slide thru. It is tight, but should be enough.

Took it to the installer last week. They basically did donuts and swapped the 2 front tires. They put 40+lbs of pressure in my tires (max is 35). They claim no rub. They will "discuss" with the alighnment people (toyota dealer, but all under the same parent owner) to see if we can fine tune the alighnment if needed.

On my suggestion, we used a auto-body "marker" to color blue on the area that had been rubbing, to see if that "rubs off" on the "new" side.

First thing I lowered my psi to 35 all around. So far, in the original rubbing spot the new tire seems fine! That indicates the wheel itself, or the mix of that wheel in that location. I will re-check the rubbed tire on the new side and see how it is doing after a little more driving.

I may no longer have a rub! (until that tire rotates back into that position I suppose). I could use the rim from the spare...

As to the hum that I thought was rub, it must be something else, not engine related, but speed related.

I'll try to deal with that later.

Any chance the tire wear was an existing condition not caused by the suspension? Maybe from a curb? Just taking a guess. Maybe the previous owner drove with very low tire pressure or a flat.
 
I can't belive that is so tight in there! I'm running a bigger tire and I have more room than that w/out my spacers.

Thanks for the pics. If it's not rubbing now then maybe the tire damage was done between the time you got the lift/tires and had the initial alignment.
How much room do you have between the front passenger tire and the top A-arm with the wheels cranked left at full lock? Also, how much room to the frame?

No the tires themselves were definately brand new. And they didn't rub in the couple weeks before the lift. But things seem in order now, fingers crossed.
