Cool trip report. You'll get back there again to conquer all the trails yourself. Like you said, it could have been worse! We actually had to tow a "dead" Tacoma out of the bush before because he hydro-locked his engine. Had to drag the vehicle ~30kms of trail to get it out and the rear anchor truck's brakes actually lit on fire. Oh the stories...

Sucks about the diff though. It's interesting to hear the stories of diff carnage. I have buddies running 37's on 2nd Gen Tacoma's (8" diff) and they have been to Moab, Rubicon, and the Dusy without any issues. But then you see people break them on other obstacles with minimal effort.

Driving finesse is something that can take a lifetime to establish. Considering every type of terrain (wet snow, dry snow, ice, mud, rock, sand) etc. can have different ways of approaching obstacles. I was blown away by the amount of traction you have in Moab. Never would have guessed it until I drove it for myself!

My brother and I have been contemplating the different ways to beef up the rear end in our trucks including swapping over to a LC 9.5" 3rd member with a Diamond housing. Do you know what the general consensus is with the Land Cruiser guys on the strength of their rear diffs? The diamond housing can be made full-float with stock axle shafts or upgraded chromoly, and of course the beefy 3rd member. Do the LC guys break them on occasion or are they pretty much bulletproof? We're not sure whether to do the Diamond/ LC rear end or just go straight to the stronger and heavier Dana 60 with all it's weird quirks.

I would really like to see if the stock rebuilt 8" rear ends will hold up for now, but would hate to get stranded again. Maybe I need to pack along a junkyard 3rd member next time we go to Moab and swap it on the trail if mine junks out again, really not a bad idea.

Well I just spent about two and a half hours reading through your whole build thread. All I gotta say is WOW... I think I got discouraged from wanting to wheel with my rig, back wanting to fill a build list about 3x.

One thing I noticed that never resurfaced was that Satoshi grill in the making. If you decided not to go with it, I'd be interested in taking it off your hands

The grille is sitting in a box in my basement waiting for a rainy day to get finished. Been preoccupied with more important stuff like video games and Doritos.
 
35's MPG Report

On the interstate going from Kansas to Utah

After each fillup (mileage uncompensated for the larger tires):

13 mpg
14 mpg
17 mpg
15 mpg

This past 2 weeks driving to work grannying the new diff. 50/50 10 minute interstate drive and 10 minute drive through town at 45mph. 11.5 mpg

Before the 35's with the 33's I was getting 12.5 mpg average driving to work, so not too bad of a drop.

I've settled around 12~13-ish around the summer and 11~12ish in the winter on my 35's on stock gears. If it makes you feel better, when I was towing my trailer full of toolboxes and earthly possessions moving up to Oregon she never really dipped below about 11mpg, hell I think the worst I've gotten was romping on the gas and being a bit aggressive and that was 10.5?

When you gonna make a bolt-on Spare Tire & Jerry Can Holder and/or Rear Bumper for us! :P I'm too busy/lazy to get off my ass and make one for the 4th gen... also it's been 90*+ for a month so... yeah. lol

I think the trend might be to start doing more technical terrain as your tires grow along with the capability/strength of your rig. I think it's always a possibility.

I had Nitro 4.56's and F/R ARB's in my 04' Tundra (same rear diff as 4R basically) and weaker front diff (7.5" front) - I have bounced rock ledges more than a handful of times and never had any differential issues or breakage. Is there a chance your factory diff was out of tolerance from years of useage which contributed to a worse engagement pattern on the R&P? Or were you running a upgraded diff when it blew? (probably says in your thread... trying to recall if you already had new diffs in).

Yes, that axle is purdy.

I had the stock original diffs, which I'd agree with you being the main cause of the breakage. It's just impossible to know if/when then new differential with the solid pinion spacer will blow. I agree too; it's difficult to keep from wheeling your rig at the levels it is capable of after your start building it. You need to remember you need to drive it home at the end of the day, and it's easy to attempt bigger obstacles depending on who you are wheeling with.

My machinist buddy has been loving Fusion 360, apparently they recently added sheetmetal tools to it as well. You can get it for free.

Funny, I hate 360... good ol Autodesk Inventor is my tool of choice except I can't get it on Mac :( I make do with 360 on my main and if I really need to get work done I boot up ye old windows computer for inventor.

I just passed my 500 mile "break in" period for my rear diff. (no wheeling or towing).

So we went to Tuttle again and was super unlucky, or maybe lucky depending on the way you look at it. 3 minutes into our offroading, my brother crawled over a thick branch and he heard a pop. Stopped and looked under his truck. Something that smelled like fuel was dripping from his fuel tank. It became an appropriate time to say an inappropriate word, and we raced back to the parking lot. He went from 1/2 tank to 1/4 tank in a couple minutes.



A fuel line right above and in front of the tank broke at a plastic fitting that only leaked with the engine turned on. We took the 4Runner to the convenience/hardware store 5 minutes away (still in the middle on nowhere, KS) and looked for a fix.



That'll do for now.



Decided we would wheel some more.

Later on my brother ran over another branch which managed to fling up and scuff/dent his driver's side door 4 inches down from his open window. This is a benefit of him leading the trails and not me! So unlucky though!




































Tire Report

The 35's were a big help on a ledge that previously I rubbed hard on my gas tank skid. This time I skipped the skid right over it and made it up without wheel spin.

Driving without cruise control, I could go 80mph (2100 rpm) all day without downshifting on the long Kansas hills. Not bad.
 
Did a controversial and experimental mod today. Took out the back plastic filler piece in my hood scoop and left the mesh. Why you may ask? Not to let air in while driving because apparently the airflow off the hood travels above the scoop anyway.

My mod is to let hot air out when parked or idling. I will monitor the amount of dust entering but my guess is not a lot because of the lack of air flowing into the scoop like previously mentioned. It might be a different story when it rains.

I am interested in monitoring the temperature with the scoop open and closed on the same day by blocking it off with tape and cardboard and driving around for a while with a thermometer under the hood.

Ideally I'd have a switch in the cabin that controls a servo that opens and closes a flap Mad Max blower style...

I got this idea from some FJ owners I know that added bolt-on hood louvers. Their louvers may not look great on the 4Runner hood, but I think my 4Runner version might be pretty cool. Like I said I'm experimenting with it. I will let you know how it goes but I have already felt the heat rising out of the scoop after I parked.

Chillin' at work:



Took off my bumper to cut a 1/4" notch in the backside of the mounting plate it was rubbing the lower part of the radiator by a hair. No more annoying squeaks! I've been slowly working them all out ever since a coworker said when I pulled up, "You've got a squeaky rig." The tires are so tall! Still geeking out about it.



Other than that, I hopefully will start on designing a roof rack, but maybe a rear bumper first... Don't want to pay 4x4labs $1500 for the weld-it-yourself kit... although I love the look I can build mine for ~$500 + design time if I can figure out Fusion 360. Also I need a full brake system overhaul, gotta press the pedal halfway down to feel a firm response with these 35's. Anyone want to chip in $$$ ?
 
I pulled the staples out of the tire, it leaked air pretty good so I need to take it to get patched up. Booo.

Started drawing up the roof rack on Solidworks at work, couldn't take Fusion 360 anymore. I have 30 minutes into it so it looks a little rough...



Based off of the Prinsu rack more or less. Should weight under 50lbs. 1/4" thick aluminum side panels with extruded aluminum crossbars.

This weekend I measured and did some research on CAI and cowl intake design. Also researched the differences between aftermarket air filters and OEM paper filters. Knowing what I know now, it would make me cringe to see K&N style filters being ran in dusty offroad conditions. In one of these test, the K&N passed 18x more dirt than a stock paper filter. For a race car with a specific tune and engine rebuilds I could understand the benefits using a high flow/ lower filtering media but I just don't think its a good idea for our trucks where we want the engine to last as long as possible and a lot of us drive in dusty conditions on a trail for example.

I don't want to throw on a snorkel and use the stock airbox because of the snorkel look, so I'm thinking a cowl intake might be the next best thing and maybe better in some regards.

S&B Intake w/ Donaldson Powercore G2 Filter - Chevy and GMC Duramax Diesel Forum

I'm really leaning towards using the Volant/Donaldson Powercore G2 filters for my cowl intake, seems to be the most offroad-proof filter and Donaldson makes a ton of air filters for industrial equipment so I'm betting they know what they are doing. With a cowl intake setup, I'll need to make my own enclosed/waterproof aluminum filter box next to the firewall. Buy some aluminum tubing and install the MAF sensor and vacuum lines. The cowl intake will be more protected from water than the factory intake in the wheel well where it is more exposed now that I've trimmed the plastic around it. Also, moving the intake backward in the engine bay means it will tip less into the water during a deeper crossing when the front tires initially dip down and your truck is sitting at a forward angle. The cowl has a drain for water and the intake tube will sit up off the base of the cowl an inch or two basically right beside where the cabin air filter draws air from. The only thing is the cowl vents are still located under the hood when you close it so I might need to add additional vents on the outside of the cowl under the windshield for fresh air.





The new air box will basically be right here, I could almost make the factory one work if I was okay with using a filter that fits the factory box:











While I had the intake system off I did some snooping and noticed something that I thought was odd. Some pitting on the butterfly valve and weird gunk behind it. So I removed the throttle body and took a peek.

I thought it might be bad but I did some research and turns out it's a normal thing for an engine.

Today I also replaced the cabin air filter and while I was there I decided to try and fix the clicking blower motor that it's had ever since I've owned it. Basically when the motor was on low it clicked slowly, and on high it clicked faster and louder. The click was very audible whenever the motor was spinning which was pretty annoying

(Dislaimer: I made this process up as I went with very little research. I had no idea what I was doing most of the time, just trial and error. I'm a mechanical engineer not an electrical engineer!)

The solution: Pull the motor and fan assembly out and take it apart to see if I can find debris inside making the click and clean it a little. It wasn't very straight-forward to take apart without breaking it so it took me a while, there are some guides on youtube for how to take apart GM or Ford blower motor/fan assemblies which was mostly identical to the Toyota part which really helped. Anyway, finally got it apart and inspected the brushes, with the brushes out it didn't click when spinning it by hand. The commutator was perfectly smooth so I re-profiled the brushes to reset their wear and put them back in. Not much better. I noticed when I plugged the bare motor in and turned on the AC in the truck, the motor wouldn't click when I pushed down axially on the shaft. There was a clip on the back of the motor that held the shaft on on that side, but it allowed it 3/16" of play back and forth. I slid the clip up on the shaft so that it had maybe 1/8" of play front to back and plugged the motor in and turned it on; silence! Blew out all the brush dust, reassembled and reinstalled everything and turned on the AC. What a difference, instead of hearing clicking I only hear the sound of air in the vents like it's supposed to be.

Anyway, we'll see how long that fix lasts, if it comes back I'll just have to buy the $120 motor/fan assembly from Toyota.

Went to the Kansas Rocks creepy crawl event again this year. Only suffered minor damage to my passenger side taillight courtesy of a tree. I lead most of the trails which made it hard to take pictures, these are all my brother's pics though. Tons of jeeps (some were pretty decked out) and just our group of 4 yotas. It's not every wheeling trip where on your drive home it rains enough to wash off your truck for you!

Also, the pics make the trails look easy, there were some rocky parts we didn't take pics of apparently. And all 4 of us were inches away from sliding into deep muddy ruts which could have flopped our trucks over. And we all slid sideways down an off-camber bank into a creek (No pics of course haha)





































My brother backed into a tree. Twice.
