Making bumpers, any advice?

My buddy just got a bender mounted in his shop so that we can make our own bumpers for our trucks. Just looking for any advice you folks may have before I dive in!
Any "look out for this..." or "Whatever you do, don't....." or "It makes it easier if you...." Type things and the like are Greatly appreciated!:hungry:

start by doing a cardboard mock up!!!
it will save you the o sh*it aspect of starting with tube and it not coming out the way you like.
and also you'll need some way to notch the tube so the pipes can mate right and increase strength and its better looking then a gob of weld.
i use a lathe to notch my tube and it works great.
 
After years of learning and doing the "hard" way...my advise would be...Invest in software like Tube Bender Pro, or the like...much time, and material will be saved. Depending on the bender, and size of dies, find cheap practice material around like steel fence posts...thin wall enough to make the bends easy, cheap enough to use for other things like welding carts, etc.
Take your time, measure twice, and be patient. Here's links to the companies that I buy from, and when you call Woodward, ask for Phil Heck...great guy, and quality product.

csrobb007 is right. The software shortens the learning curve and saves a butt load of $ on wasted tubing.
Is it a tubing bender or a pipe bender? They're different and not interchangeable.
 
It is a tube bender. Is that what I need? I have no experience with this, but I do have a lot of enthuseasm and motivation. Is there an optimal size tubing to use? Will the same size work all around, like sliders and possible external cage action?
 
i started out with a long piece of 2x6 tubing and made the "base" and tapered it in then bent it around. put some bull bars and some tubes connecting them. i dont know what you guys are talking about pssssh who needs cardboard or computers when you have a pretty sure eye? im just kidding. i did mine by just eyeing everything and it turned out pretty damn good but i wouldnt advise it. i was on a limited budget and amount of time.
 
You asked about square versus round...from an engineering standpoint, both will be strong, but from different points of stress. Square tube (or rectangle) your strong point will be on the same axis as the long side of the tube...round tube will give strength around the entire radius (equal strength from all angles) which makes for better material when impact angle is not known (such as in a roll cage versus bumper)...In other words, a bumper will take an impact from a relatively known angle (as in straight on), where a roll cage will take impact or stress from an unknown angle (do you really know how the truck will roll?) so a roll cage from square tube (while easier to build) will have a lesser safety rating than round tube that is triangulated properly (gusseted).
DOM (drawn over mandrel) tubing is the tube of choice (and mandated in most competition) for most high stress applications...it's tubing that is seamless, and will not split when it matters most...build a cage with the worst scenario in mind, and hope you never need it, rather than need it and not have it.
When I build an item for a customer (or me for that matter), I always build with a family in mind...a 4Runner full of kids that flips and the possibility of killing one is always in my mind and safety is paramount.
 
We will be using round tube, as we already have a couple of dies for round. I am trying to design it in such a way that I can possiby turn it into a full external cage, down the road. Is that reasonable, or is it best to make a full cage right from the start?
Seems my buddy is all about the "Just go-for it" method rather than a computer program. So we may just be "Going for it" next weekend.
