I’m sure you’re not looking for an answer anymore since this is over a year old, but I think whoever told you not to do the headers is wrong. Headers would likely be the single best thing you can do for performance. It will get you more than that intake and catback did.

Look into URD and their MAF calibrator, it essentially gives you a small tune.

As far as cats go, the short tube headers will utilize the stock cats and shouldn’t throw any codes.
Long tube headers will delete the front cats so you’d need some kind of O2 sim to get rid of the CEL it’ll throw.

There is another option...I just did and it increases HP more than the headers (dyno proven btw). I had to remove my heads and completely rebuild my 05 v8. So I took the factory exhaust manifold and completely hollowed out the cats and had the manifold braced, machined flat and tig welded together to avoid leaks. Then I removed both rear cats and got the URD crossover pipe and installed 2 of my cat-caps on the rear o2 sensors. I have absolutely no catalytic converters, throw no codes and have more power and MPG than the DT headers at 1/3 the cost and pass california smog. When its smog time I install the rear cats and crossover pipe for an argument free smog experience. Passing california smog with anything installed anywhere on a v8 4runner is impossible so this was really my only option. Just wanted people to know that there was another option that used factory parts and not that rusty ass garbage metal from DT.

After viewing the rusted DT "stainless" header pics on v8 4runners I will never buy anything from that company ever again.

I just went through the process of replacing my leaking exhaust manifolds with the Doug Thorley Headers and I'm very happy with the end result. These new headers are a big improvement over the stock manifold so I'm hopeful that I won't have to worry about hearing or smelling exhaust flues in the cabin ever again.

I called and visited a lot of shops in my town and end-up going with Guys Muffler (Link). I cannot say enough good things about them. They did great work and gave me a very fair rate. The book hours on this job was 19, but they got it done in 10 and charged me accordingly.

I had them remove the old exhaust manifolds on both sides, install the new headers, weld on the new cats, and remove the pair of secondary cats.

After the headers and new cats were installed I saw at least a 2mpg improvement, but no noticeable change in performance or sound except that it was much quieter after the exhuast leak was fixed. The thicker header tubing I think also helps suppress sound in the engine.

A month later and had them install the largest straight-through muffler that Magnaflow makes and then I noticed an improvement in performance, although the sound was hardly any louder that stock muffler. I guess that's my fault for being to conservative with selecting a muffler. I might go back later and have them remove the stock resonator to see if that increases the sound.

The stainless muffler I had them install looks really nice so I don't want to have to swap that out.

I have a 2004 V8 and about the install the same DT shorties but instead of using Magnaflow Cats #99235, im considering going with Magnaflow #53956 as they not only smaller (8" vs 13") and weld a flange to headers collector and the cats. With regular size cats, I was quoted a range of 8-20 hours of labor for the fitting headers, tackwelding, welding and refitting job. Id be grateful if anyone has measured the space around the cats and at welding point, such that I can prove the shop and lock in reasonable labor hours . Any thoughts on the smaller cats choice and flange vs weld option? also, did you have any CEL issues post install? Many thanks
