My shocks came in today! :whoo: And I managed to get a little more done. Finished tying the rock rails to the frame and plated over it to have a place to mount the main cage hoop. I mocked up a front seat just to take some final measurements for the rest of the cage.

Getting closer now! Rear axle truss was welded up this weekend and the rear axle mocked in place! :cheers: Also started installing the cage. Still, a lot more to do, but I'm determined to finish by mid-April or sooner if possible.

Dana 60 Begins!
I also managed to get some work done on the Dana 60 front axle. But I realized that after I installed the knuckles I forgot to strengthen them and the inner C's. So, it will come apart once more and get strengthened up with plating and gussets since Ford knuckles are notoriously weak compared to Dodge or Chevy Dana 60's. Can't afford new beefy Reed Racing knuckles anymore since I bought a Northwest Fab Blackbox Titan. :shrug:
Yes! The Beer is a necessary item for a quality installation job!

That would be awesome if you had it built in April! I was talking with one of the other Chattanooga 3rd gen guys the other day about doing a big 4Runner Coppinger Cove run in late May

This weekend I cut out some 1/8" plate and strengthened up my factory Dana 60 knuckles. Mostly because it was far cheaper than buying a new set of Solid, or Reid Racing or other aftermarket HD knuckles. Just more time-consuming.

Drivetrain & Suspension Mock-Up Begin!
After finishing up the big Dana 60 front end, I moved it (with one hand too BTW :becky
to it's soon to be final location. I set my wheelbase at exactly 117" (same as a Jeep JKU) to start with knowing I may end up longer than that.
The big Dana 60 fits very nicely until I forgot I didn't yet have the truss and steering ram installed.
That's when I realized that the steering ram and mount will interfere with the oil pan unless I move the axle forward another 4 to 6 inches. Or I can mount the steering ram in the front of the axle and leave it where it is. I didn't want to do this because I wanted the steering ram up out of harm's way.
Now I want to get the transfer case mounted up before I go any farther so I can measure the drive angles properly and so the axles won't be in the way. All the fun math begins here. I'm still waiting on Northwest Fab to get me my Blackbox I ordered nearly a month ago. They are SOOOOOO SLOW at getting their products out the door.

I finished designing the meat of the roll cage. Again, this is just the safety cage, not the body tube. The top will be covered with a roof, so you won't see it unless you are in the truck. This is made from 1.75" .120" wall DOM. The rest of the exo-cage will be made from 1.5" .120 wall tubing because it's less expensive.

Decoration! Seriously! I want the body lines to look like a gen 3 4Runner, but that would not be as safe by itself (from an engineering standpoint) and to make it safe that way would cost a whole hell of a lot more. The rest of the tubing will attach to the outside of this cage and the rock rails. Sort of like this...

My daughter helped me in the shop today after work / school. We got the Dana 60 hubs rebuilt with new races, and pressed in the new lug studs (which unfortunately I couldn't find a metric equivalent to match the rear axle that would fit and not be sloppy, so I'm stuck with imperial lugs up front and metric out back. Not the end of the world). Then we built new axle shafts for this beast. 4340 Chromoly 35 spline inners and outers. 228,000 PSI tensile strength! I was going to reuse the stock shafts first, buuuuut.... Yeah, they were crap, so UPGRADE!!!! :trophy: The rear shafts are stock 35 spline (only 1050 Steel, a wimpy 162,000 PSI tensile strength, but hey those are easier to replace! Then we cut and tacked in the first seat rail in the cage.

Yeah, thankfully my kids all enjoy helping in the shop with dad... well the little ones do anyway. The teenager soon to be college kid has "grown out of that phase" I believe was the phrase he used. lol he's got his own things going now I guess. :music:

When I was little, I would get my dad tools when he was under the 4Runner. Now he gets tools for me haha! I guess I was about 15 when I started doing everyone's oil changes and it all went from there

So I was planning to use just cheap-o plastic seats for the rear, but I began to wonder about ride quality and honestly how safe they were off-road since they were made for drag racing. I did some research and BAM, they can basically kill you or cripple you for life by compressing your spine in a roll-over.

Thus I promptly went to Corbeau Seats and ordered a nice bench for my little ones. Fits better and wasn't a bad price. But hey, you can't put a price on safety, especially when it comes to one's children.

Deadline is looming with a financial penalty.
So how's about this for motivation and a completely INSANE deadline. I registered and paid for me, the wife, and the kids to all go to TrailFest 2017 the Week of May 4th, so May the 4th be with me as I scramble to get this rig finished up in record time. Since I can only work on it on weekends and weeknights after work (and whatever days I am going to take off), if I make the deadline it means I will have spent approximately 55 to 60 days working on this thing. I'll add it up later to know exactly how many hours I spent. So, let's get a move on!

Anyone know what the GPM or PSI rating the stock 5VZ-FE water pumps produce? I can shorten my wheelbase by 6" if I relocate the radiator to the rear and want to know if the stock pump will handle the extra pressure I will need to push through the extra pipe. Has anyone gone with a rear mounted radiator on one of these engines with success?
